Are you installing seals dry? Or with some type of "stuff" on them?

There's not much there that can warp...

In fact, I'd cancel the order on the flanges and intake, unless they're visibly damaged or if the intake spigots are out-of-round. Reason?

Because, everything is a slip fit! NOTHING in the intake seal system bolts down rigidly except the flanges, and all they do is hold the rubber seal to the head! Even theoretically warped, they still work!

I'd bet you put some gasketgoo or sillycone or something on there, or something.

Another hint: There's a reason the Dealer didn't have the flanges and intake in stock. Maybe a porosity in the intake is possible (Easy enough to find, it would weep), but the flanges/intake just don't go bad. Actually, it's a GREAT design!

HINT, If it was a great design, everyone and there brother would not be replacing the seals every 2 years!! I have actually tried installing them with oring lube that we use on diesel engines and this last time I cleaned everything with brakeclean and installed dry. Yes I used new seals!

The flanges did have some light corrosion on them that I used a scotchbright pad on to clean up.

I wonder why my dealer had a few hundred of these seals in stock and they stock the screaming eagle intake kit for many harley models?? Which according to the guys at dealer will fix the leaking seal issue.
Problem is they did not make a fuel injected sportster till 2007 and it is a different design. So no screaming eagle for the X1.

Then come up with a better one....I've replaced literally hundreds of intake seals over the past decade, and I've never had one come back, ever. I've yet to figure out why it some have to replace every two years.

You should go to the Harley factory and show them the correct procedure on how to install seals because they don't know how to do it if you yourself have replaced hundreds of seals.

Maybe they can run the assembly line through your garage so you can install these seals the correct way.

If they took the time and care that I do, I doubt that they'd have any problems, but they are human, and they are in a hurry.

So what your saying is Harleys Quality/workmanship is crap.

You need to send me your resume. If your that good I will get you job at Detroit Diesel's Engineering Lab where I work. We are currently looking for skilled techs.

I'm not going to say it's crap, because they're very proactive about fixing problems. But, they do get rushed and things happen. Some more than others. I can't say I've never had a screwup, I do all the time. But I hate doing intake seals, and so take the time to make sure they don't come back.

I would love to do such work, and I think I could hold my own, but I know nothing of Diesel except basic principles, and therefore may not be as good as I think I am.

So it's a defective intake seal causing the high AFV? Did you run a log file when the AFV change does happen (learning mode or WOT?)

OK, Third times a charm. I installed a set of James blue intake seals I now it is sealed! These seals are thicker and have more surface contact. I only wish I would have put them in the first time. After about 30 miles today the AFV is now at 120%
and bike is running great. I just bought a new SuperTrapp ID to hopefully quiet things down a little and maybe bring down the AFV a little more.
