I've decided to have harley davidson install my stock exhaust again....... I just can't do it!!! Obviously i'm no mechanic, but does anyone else have trouble? The thing ways like 20lbs and you have to align all 4 points of contact just perfect while squishing the exhaust into the header pipes. Any recommendations? Or should I just have Harley rape me on the installation? It was so easy to take it off but putting it on is a different story.

Take your time and put it back on yourself a floor jack comes in handy if you are doing it yourself or have someone help possibly...it aint to bad.

Dealer stripped two bolts on mine when they put it back on after the 12K service. I took it off and tried to remount it myself. I striped the flange nuts trying to reuse the striped bolts. Got it mounted, but the 2 right side bolts were not fully seated.

I then ordered all new hardware and took to a different dealer to fix. They reinstalled with the hardware I provided and did not charge me a thing. Mighty nice of them don't you think?

Loosen the footpeg support on the right side.

I sold my stock exhaust to my bike to a friend because he could get his d&d to fit but it fit mine fine. I will tell him to post on this subject. All I can say is my bike was one of the first production bikes and his came later. The header pipes between our bikes were different. Is it "your" stock exhaust?

I've had mine off/on several times.
Takes about 15 minutes to get it off, 20 or so to get it back on.

I put the bike on a rear-stand and use a floor-jack and a piece of 2x6 for the muffler.
Slowly raise the muffler into place, wiggling it as you go helps.
I get the muffler into the collector/gaskets first, then raise the rest into place.
Use an ice-pick or a scribe to line up the captive nuts before trying to start the bolts.

USE BLUE lock-tite on the bolt that goes thru the idler!!! If you don't it might back out and lock the idler wheel, that will cost you a new belt...DAMHIK.
For the bolt at the lower-left-front, bend(torch to red, then bend) a box-end(13 or 14 mm) 90 degrees, the nut is loose and the oil-cooler gets in the way.

Always start the bolts by hand, use a driver AFTER getting a few threads to engage - no stripped threads that way.

Stock exhaust should mount up fine no matter when it was produced as the stocker uses exhaust gaskets which make up for the small difference that causes issues getting the D&D to seal up on some bikes. Zac4mac's description of the install is pretty good, but I would recommend loosening the 6mm bolt that holds the rearset tight as this will give you a lot less resistance at the rear mounting points on the rear of the pipe.

An other big help besides everything that's already been stated is to loosen the front header nuts, it allows you to wiggle the header and line it up. Just remember to torque them to 20Nm.

I finally got it on! Thanks for all the support. My bike has a twin tec controller and its tuned with the D&D on it. Hopefully it runs okay with that calibration. It will be another 300-400 to recalibrate it back to stock.

You know what's ridiculous? HD charges 3 hours book time just to take the stock exhaust off. Over $200 for 4 bolts??
