I spoke recently with a rep. from the Aerospace industry about repairing my M2 race muffler(baffle broken loose and rattling)which he said he could do. I mentioned that the mufflers are no longer available except for NOS and he mentioned that when he had it apart, he would estimate what it would cost to manufacture a new (improved!)one from scratch...the question is, how many out there might be interested? Let me know (just a rough count) and maybe we could get a bulk buy thing going. There is no cost estimate yet but We're assuming it would be less than list.

You talking about making one like the supertrapp unit with the internal discs? I'd like to get one at an affordable price...

I believe there were some recall issues w/ the Pro-Series can? I also believe Supertrapp was the manufacturer. They already have a new and improved one - it's the current Supertrapp, now 1 piece and very solid. Seems like a waste of time to create something that is already available.

I,ve had 2 bikes that had the supertrapp hated them because they both rattled apart. The stainless proseries stainless muffler kicks ass in my opinion (10K on one 5Kon other), it would be cool if it could be as rugged and shave some weight off. I would take one for future use.

No...I'm talking about the Buell race muffler (the one that only fits the race header). I believe there are two different P/N's...91424-99YA fits '99 and later X1,M2 and S3/T models, 65398-96YB fits '97-98 M2, S3 and S3T, '96-'98 S1W and '96 S2 models. I was erroneous in referring to it as the Pro Series, as that was the SuperTrapp slip-on }}model (with the discs) this is NOT that one, rather the brushed S/S riveted can with the baffle tube and fiberglass packing material.

I'd love if someone made one of the riveted cans that fit the factory 2" header on the S2. I have one with a 2.5" on the way, gonna have to find a way to adapt it to fit (weld a spacer?)...

I'll be pulling the race can after I put the bike down for the year.....which will be damn soon if we don't get a warm snap. I actually think I'm done, but I did get a December ride in last year.

I bet a stock muffer could be modified to fit a race header.

It wouldn't be pretty, though.

Somewhere there is a pic of the 4" stainless glasspack muffler I had on my S1WL. Bolted straight up to the race header, never needed repacking, looked and sounded great. Made by some hotrod shop in Florida (Stainless Specialties). Attached in the back with a single large clamp that
bolted to a single strap hanger.

...found a pic

Are you sure the baffle is broken? On mine the baffle will rattle around in there when the muffler needs to be repacked. Its just held by a slip fit between the two end caps and with the packing material stuffed in there tight doesn't rattle.

No, haven't broken it down yet. But without the earplugs I can hear it over the engine noise........

They called it the "Daytona Boss".
Daytona H-D was making them from stainless specialties parts.

The muffler itself is awesome but the mounting hardware is ass.

It allows the whole thing to shake under the engine.
I finally grew tired of shimming it and brazed the damn thing to the straps : )

I don't have to ride with a wrench in my pocket now.
When new, it was very shiny.

Now?
Not so much.

All the baffle is inside a race muffler is a section of flat perforated sheet something like this.

1

It's rolled into a cylinder shape with about three spot welds holding it along its seem.

Personally, if you don't mind the extra loudness I think repacking is a waste of time.

I mind loudness, very much. My ideal would be like 5 % louder than stock with restriction similar to a race muffler, drummer, or supertrapp, but no-repacking.

warning: first paragraph is slightly off topic
after riding with no packing for approx 5000 km's i found out the hard way on my white brothers e series muffler (elliptical can) that the packing served an additional function of providing a bit of added rigidity to the muffler. the holes in the muffler body where it was riveted to the front end cap were worn oval and the rivets had started to shear off... leading to the potential of pole vaulting on the muffler.

i have noticed some slight ovaling of the front cap holes on my factory race can as well. the perforated screen will, if left to rattle long enough, start to self destruct as well. i will be replacing my broken screen with a slightly heavier gage one with a full seam weld. industrial grade ceramic refractory blanket is also on the list for a replacement of the stock stuff.

Sean (Rocket)....weren't you the one who told me in the past that a broken baffle wore through the outer can? Someone did, anyway, and that's my biggest fear (besides going deaf). The pipe seems a hell of a lot louder now than it was when I put it on. And I've only got a couple K on it, so it's obvious that a quick-fix will just do the same thing all over again.

I won't know cost and feasibility until they get my muffler and disassemble it. But as soon as I know, I'll post an update on this thread. Right now I'm trying to get a handle on how many they might be able to build (more=cheaper)

Just a suggestion to increase fitment options, have them make different front endcaps. That's what determines bike fitment; the rears are all the same IIRC. Say, for example...

2" stock header (side outlet, 96-98)
2" S2 header (rear outlet, 95-96)
2.5" stock header (side outlet, 99-up)
2.5" race header (rear outlet)

They could even permanently affix the rear outlet endcap that way, and have the "rebuild" access through the front end.

Just my thoughts. I'll get pics and measurements of my S2 cobbled together soon (2.5" race muffler on 2" rear outlet S2 header with automotive spacer; not exactly sexy, but works perfectly).
