I bought my S2 last August with 2,700 miles on it. After riding for a few weeks I noticed a noise from the front pully. The splines inside were chewed up. I didn't see anything wrong with the output shaft, so I replaced the pully with a new one ($125.oo from the dealer). Now it has 6,300 miles and I'm hearing the same noise again. Is this a common problem with these bikes? Is this an indication that my belt is too tight/loose? Is there an aftermarket pully that might last a little longer or have a lifetime warenty?

Yes same thing @ 15,000 miles ,mine was under warnty,repaird by locale dealer . lasted 8,000. Off warinty.Shop foreman told me at time they should have replaced out-put shaft too + they did not torque pulley in the fist place .I did job my self new front,rear pulleys, belt, output .,to factory spec(shop man.)70,000 + miles no trouble!!!!!!!! Really no noise but no go. asked dlr. he said you Bueller's really ride differant.I told him 5 bikes 40yrs riding never happaned.He shrugged his shoulders walked away and I let him get away with it.I feel it,s was sabotage right from factory , heard this before!And I used factory parts,only from different dlr. Butch

have heard of several s2 with the same problem.. mine was getting bad so i replaced it.. i went to the 27 tooth and re torqued it and a new locking plate.. has been fine ever since.. but they have had several revisions of the 29t pulley used on the s2.. think that the stock ones were followed by a letter b and at the time i looked into my second one they were on revision c... what does that tell you...

I guess now from what Aaron says pulleys at fault,revisions I never heard about to pullies.Third pulley I installed worked with all extras.Not your belt tension or sabatoge.Makes sense to me.9 years to solve this for me.But still sloppy work at my dealers and excuses.Butch

Here's what the splines on my S2's 27 tooth front sprocket looked like when I replaced the transmission just before March Badness IV.

Front Sprocket = TOAST!

I put the 27 tooth front sprocket on at somewhere between 10,000 and 20,000 miles. When I replaced the transmission the bike had 108,000 miles on it. So the sprocket in the picture was on the bike somewhere between 88,000 and 98,000 miles. I'll definitely replace the 27 tooth sprocket I just put on a LOT sooner next time.

Yes mine was so stripped it spun like it was in neutral and I watch it. 77,000 + miles still ok ,cage for holing trans nut,pulley ,no disfigeration.It looked just like yours 1313.Butch

HD dealers SUCK! refuse to ever go back to one. Trying to get rid of all the HD parts on my bike.
Thanks for all the info on this problem at least I know Im not the only one having this issue with my bike!
Dose anyone know of an aftermarket pully for the front that is bullet proof???

The early S-2's front pulleys had a narrow set of splines and a bunch of them failed. I caught mine before it did by accident.The replacement pulleys had about twice the contact area of splines.Also,the stock retention set-up has been known to loosen up. I use the Jim's set-up with lots red loctite.

I had the same think happen to my 96 S1. Replaced it at about 20,000 miles. Not a sound from it, just started up a hill the rpmwent up but I keep slowing.

OK, I'm sorry about bashing the HD dealers. I would have a pi$$ poor attitude too if I had to put up with poser yuppies crying, "Is my 500 mile service done yet? I need to trailer it home and polish it before DANCING WITH THE STARS comes on."
No sound??? On my S2 it sounds like brake pads grinding on a rust pitted disk. I can hear it over my exhaust (or lack there-of).

Has anybody tried any of the Baker Drivetrain products ie...Steel Long Life Pulley or Smooth Shift Kit??? Just looking for input before I spend more money.

Use the mandatory torque and some loctite red
on the main shaft splines,you will never have any probs again.

Front router is cast iron should be stored dry so won,t pit,kind a high maint.Got 70,000 out of first one.Butch

All bikes have pit-falls (some more than others). I really do think the HD dealership is one of them.
I am already in love with my bike! We've been together less than a year and I feel as-though we've been through a lot already.
Thanx for the "red locktite" advice, I would have never thought of using it on my splines.

just out of currosity ,, i havent really heard of any other buells having this pulley eating problem??? is it only the s2 that does this??? why?? early pulleys were thin and only had about half the threads,, yes,, and were re designed with almost twice the spline area.. but the stock pulley mine ate had the larger spline area.. i switched to the 27 tooth and have been ok since.. keeping my fingers crossed.. still kinda want to design a pulley system where i can quickly change between a 27 tooth and a 29 tooth at a whim.. will probably follow the lines of the floating rotors if you follow... oh well that a project on the bottom of the list for now.. aaron

15,000 miles first fr. belt sproc. Under warranty 22,000stripped out again! Not under warn.First shop foreman left second leaving,when I bought S2T.Seconed fore. told me: they never torqued new pulley on and advised me when I put on third 27 tough get rear pull.new and belt new,out put shaft new put on to spec+ 45 degr.79,000 miles no troub.no slippage marks on pull. nut collor.Kinda think bad mount at fact. screw up at dealer+ getting out of expensive job done right!Butch

Like FMJ says, the old style pulleys were about 1/2" thick at the splines. The newer version, from maybe 1998 up, were 3/4" thick and seem to last. The upgrade requires changing the spacer behind the pulley and the oil seal. There is also an up-dated retainer, or the JIM's aftermarket one.
The red Locktite goes on the threads, not the splines.

When I replaced it the first time, I noticed there is no difference in the spacer that came with the new (stock HD) pulley and the one that was on the bike.
About the red Locktite... I know it's made to go on threads, not splines. But it does make sense to take up "slop" between splines and absorb some of the shock.
I ordered an aftermarket 28 tooth pulley wednesday. Should be here by monday, and I plan to use Locktite on the splines and torque everything to spec.
Most of the aftermarket places I looked at, I noticed the pulley part # were the same for the Sportster and S2. Does anybody know if sportys have the same problem???

I never got to see orig pulley since on warnty + bottage job at dlr. then I did work to fact. spec.Then 79,000 miles no prob.What 28,29 tooth do.Realy happy with stock,mild eng. mods.Butch

sorry to burst you bubble butch,,, but that isnt what your looking for. its a tab welded to the frame at that point.. not bolting to the primary cover.. butch one of the current projects im working on is a new kick stand for the s2. purchased a original s2t side plate and cut the stock mount off.. starting on the new one.. right now trying to decide if i want to go internally sprung or not... will post when i get it done.. im sure if you wanted some one could whip up one of those old RS style kick stand mounts pretty quick.. puts a lot of stress on the primary though,, creates leaks.. might be worth the trade offs though..

OK the part numbers listed for the 29t sprocket are 40202-91B and 40205-95. Which one is recommended??? Is the 40205-95 the thicker one???
