I rode my 99 Cyclone to Daytone again this year. The bike ran awesome the whole week. Excellent gas mileage on the highway too.

When I got to Daytona, there was oil all over the primary & left side of the bike. I have the head breathers connected to an American Sport Bike catch-can mounted just above the primary case by the battery. I opened the catch-can but nothing came out.
The bike kept spewing oil out of the K&N filter on top of the catch-can for the next couple of days and nothing in the can. So I bought some hose and extended the filter out under the seat hoping this would help. And it seem to for the rest of the week.

When I got home bike was covered again. but this time there was a small amount of oil in the catch-can. The can was no where near being full. I had the seals in the heads replaced a year ago.

What could be up with this? Is the can to small?

I run a pretty small can with an oil-separator in it and have never had this problem. I sounds like the engine is spewing oil mist so fast, it's going past the oil-separator and blowing out of the filtered vent.

What mark on the dipstick do you run your oil at?

Are you sure it's coming out of the breathers? Sounds like a rocker box gasket to me.

Do you have the filter and hose fitted on the right nipples ? There is a specific orientation on that catch can. Also , how do you have it mounted, and where exactly ?

I have the same catch, as does a friend of mine ...it typically won't blow through the filter unless it's full.... depending on how exactly it's mounted and put together ... any pictures of the setup ?

But in answer to your question, no it's not too small... if it's mounted by the battery, I don't see it spewing over the entire primary cover... would only be from the catch and back from it. Maybe take a look at what RT said...

also, check the location/routing of the gearbox vent hose

Another thought ... the breather hoses off the heads are tee'd together somewhere (don't know how you routed it, so I say somewhere) .. is it possible that the tee is cracked, and that caused it ? or maybe the hose slipped off the tee ...

I'd recheck the way you have it routed, make sure all is good in that respect ...

Check tranny vent as well... if your crank seal is going, it will burp big globs out that vent (which can look like other things).

The catch can came with the filter on the straight fitting. So that's how it is now and the head breathers are running to the 90 degree fitting.

I've taken taken the gas tank off and checked for bad hoses or connections. All looks good.

The rocker box gastkets were replaced when the seals where installed. There are no leaks around the heads. All the oil is coming from the catch can. The oil wasn't over all the primary case just the erea under the catch can.

I hope I answered your questions. I'll take pictures and see if that helps. I will get this fixed some how some why.

You never answered mine,"What mark on the dipstick do you run your oil at?". The point I wanted to make was it sounds like the engine is puking oil mist pretty fast if it's making it to the catch-can and not being captured by it.

If you run your oil in upper range shown on the dipstick, it'll puke out of the breathers pretty quickly. I use the long Dyna filter which increases internal oil capacity 1/2 quart and run my oil to where it'll just touch the tip of the dipstick or barely at all. I used to think my bike ate a lot of oil before I realized it was blowing out everything I added. I let the bike choose it's own level and now it hardly eats any oil or blows any out into the catch-can.

The only other thing I can think of a huge amount of bypass gasses making it past the rings and being blown out by case pressure.
