In the midst of an exceptionally rowdy wheelie on my way home from work yesterday my SX shuts down. No lights, no engine. I noticed that the fan was still running it's cooling cycle. I pulled the spare 15v fuse and replaced the blown key switch fuse.

The Question: Why did it blow? The manual suggests researching the reason for blown fuses, so that is what I am doing. 2005 City Cross, 9000 miles, many, many mods. Any ideas?

Same thing happened to me. My headlight fuse popped. I think mine blew due to a spark between the bulb and the housing. I say this out of pure speculation it was the headlight fuse and it is only held in with the spring clip.

Key switch fuse has blown 5 times since my last post. What the Hell is going on here?

The circuit that the 15 amp fuse protects is drawing too much current (amperage).

Under what condition did these fuses blow? 1) First thing when bike is powered up, 2) first thing when the bike is started, or 3) after you have been riding it.

Look at the wiring diagrams to find out what's in that circuit. Trace all the wires in that circuit to try and identify the problem, possibly a chaffed wire. It could also be a faulty component in that circuit. If there is more than one component in the circuit you could possibly disconnect them one at a time to isolate the source of you problem. A multimeter would be helpful for troubleshooting.

You have an electrical short happening somewhere in that circuit. A forensic approach to diagnosis is the only path towards resolving the problem. Magnifying glass and trace each inch of wire, but start in obvious areas where bare (unwrapped) wiring is visible, like near connectors and such.

When you hear this:" The Verdict: A New Wiring Harness " What they REALLY mean is that they have no clue what the problem is, but if they spend 7 days waiting for the parts to show up, and 6 billable hours installing, maybe the gremlins will either get scared off by all the commotion, or just die of old age.

Well, I have the bike back. The tech wrapped the new harness in Kevlar to keep the chaffing from happening again. Why BMC doesn't do this in the first place is beyond me. I rode the bike to work this morning and all seems to be okay.
