I play softball with a guy that works at a tool and die company. He's gonna contact me about a new machined piece of metal for the headlight housing... I told him "our"problem and he needs an old housing for matching and will look into the different reflective metals, possibly dipping it in a high temp reflective coating, and will let me now the cost. I told him"we" might be able to order up a bunch.... Plan to get in touch with BLAKE and possibly send the "NEW" housing to him for inspection. He says the more we order the cheaper they are obviously, but he will do it on his own time to keep cost down..... what you guys think.. we will see what he says.

Boy all the grief about this topic I figured the response would be much more overwhelming and quicker..... This really can't happen if it we don't plan on a bulk order. Well it can happen but the cost wouldn't be very attractive.

Darth - My guess is people are probably pretty friggin' tired of unfulfilled promises regarding this topic. It's been 5 years now and nothing from anybody aside from totally digging up your nose for the Hellas or installing HIDs. Both are a little pricely to fix something that should work right anyways.

If you can get your buddy to make something, I can all but promise an overwhelming response.

Myself... I'm interested, but not holding my breath. I'll believe it when I see it.

If this is a metal insert for the housing, I'm in.

Even though I already have the HID, you can't go wrong with more light.

I'm waiting to hear from him regarding the options. Possibly the whole thing would be made of reflective metal. I didn't even think about an insert. I think that would compramise the fit of the bulb, NO?. I haven't had mine apart yet. It's goin in o the 27th cause my warranty is up in June. gonna try to keep the old one. don't know if they will give it tome but I need one. By the way I never promised anything.I am trying to get to a solution. As I said, the guy will let me now if the cost is feasable. Everyone knows it can be done. But will it be acceptable. By the way I love this site. I have fixed a few things on my bike by reading up on this site. So this is a way I can do my part for the site and TRY to help. CHEERS TO BLAKE

I'd be interested in seeing what he comes up with. More light GOOD!

FWIW Steve_Mackay has been working on a retrofit bracket assembly to allow the installation of the
Hella lights. However this is a project that he is working on in his spare time, and we all know
how scarce that time can be.

More options can be nothing but good for all of us. I look forward to a simple cost effective and
permanent fix for the problem.

I WOULD be in for a suitable fix.It seems i've also got a more preferable Hella 90mm
set-up a good friend is helping fabricate.

Still,as problematic as this situation is,
I'm still interested

Yes Tim, I'm back in the land of the living, but my internet access is limited until
the end of the month. I'm outside of Rose Oklahoma dealing with a family emergency and
the connection is sketchy at best. I've become spoiled by having broadband the last
5+ years.

I just changed the batteries in my flashlight and noted that it had a nice chromed metal reflector.
I know some of the 99 cent cheapies have the plastic reflectors.

I think we should have reflectors as good as a $5 flashlight.

Nicely said Old_Man, nicely said! I like the idea of a drop in insert solution, since the issue is the reflector coating, not the housing itself (shape, size, etc). I think the majority of the issues would be solved if the light, and thus the heat, went out the front of the headlight, as opposed to some/most/almost all being absorbed by the reflector due to faulty and seared coating.

Hell, if you made it a good solution maybe we could put some pressure on Buell to adopt it as a retrofit -- sometimes when you hand someone a solution they are more receptive than when you complain about a problem (we do have every right to complain by the way).

Cheers, I can't wait to see what you come up with!

I have to wonder if any coating would remain intact over time.

The housings are plastic. Plastic does not radiate heat. It absorbs it instead.
Which breaks the bond with the coating. Which reduces reflectivity.
Which causes it to heat up more. Which...

"Possibly the whole thing would be made of reflective metal"

I was pretty clear that I wanted a piece made from metal, and he knows about the heat issue. I have to wait till the 27th for my reflector to be replaced and I'm hoping they give me the old one. Anyone willing to send out an old intact one I would appreciate it cause I don't know if I will get it back.

From Buell a new piece is $55 a headlight (so $110 for high and low). The only difference between the low and high firebolt headlights is the spoon.

Deadduck is right, the reflectors are shaped differently between high and low beams.

are they? I thought it was just a spoon restricting light that was the differing factor. learn something new every day...

If they are different then just give them the low beam reflector. That should be the most common defective reflector since it is the one thats continuously on. Get everything rolling with that and see if hes able to at least make that one.

Unless you have them out side by side you probably wouldn't notice the difference between
the two. I agree that any replacement should be modeled on the low beam reflector.

I have been planning to run with dual mid-beams (spoons partial dremmeled) -- I had been planning on using a high beam reflector if I could because honestly the low beam reflector light output is marginal even with a new coating. Guess I need to go back to the drawing board.

I was thinking the same thing about the spoon. How long does it take to remove these lights? Never did it.
