Let's say someone wanted to do something kinda odd - like use 2 front heads. I'm not looking for reasons to do this or not to do this but am instead wondering the best way one might go about getting the appropriate isolator mounting bosses built up.

Anyone?

Wouldn't 2 front heads already have the isolator mounting bosses on them? I'm cornfused!! :)

You're going to have to call in the engineers on this one. The stock front mount boss is cast with with head. Some have had their's rewelded after breakage with variable results. Some say the welded result, or a built up from scratch welded up boss is stronger than the stock cast boss. Others disagree. It can be done but I don't know if it will be good.

As far as doing it? Jig and weld after fabricating or cutting out a profile template off a known good head. I assume you're asking from a hypothetical point of view as though someone were to acquire two rear heads or two older Sportster heads, or if one were to want to mount an older XLCH engine into a Buell-type chassis.

Anything can be done with enough determination or experimentation or knowledge.

Hmmm, are you trying to install a kickstart-only XL engine into a Buell chassis????? ;)

my father welds aluminum professionally, classic harley davidson cases and heads, more specifically. ive seen him take a case side that was in six peices, weld it, machine it, blast it, and not only does it look like knew, its stronger. not so easy to do with 70 year old cast aluminum. he also fixes a lot of fins by going bead over bead and machining it and blasting it. its only metal, anything can be done.

If you're going spend the money to weld up the bosses I would suggest putting in Helicoils to avoid stripping out the threads.
