07 stock STT

The other day I was riding and the low beam started flickering then went out, switched to the high beam and it was out too! Got it home and pulled the fly screen off to check connections. When I disconnected the headlight Y pigtail the high beam indicator came on(in high beam position)...plugged it back in and it went off again. Pulled the bulbs out and the indicator went on again. Checked the bulbs by jumping them with alligator clips to the battery and they come on...so good bulbs. Opened up the headlight switch housing and checked voltage...it has good voltage to both the high/low and momentary switch until you put a bulb in, then it looses all power to those switches(everything else electrical still works). I'm thinking it's a bad ground but I've tried moving around the wire bundle and it's made no difference...is there any know place that the ground would break? What's weird is I even tried running another ground wire from the battery to the headlight and it didn't have any effect. Any ideas???

The high beam indicator on with no lights is normally the symptom of a missing ground.
I don't know where the STT has the grounds but on an X or an XT the headlight ground goes to a point on the bottom of the front of the steering head. These wires can break internally and be tricky to spot so pull slightly on each wire and if it is broken internally it will be 'stretchy'.
I have had several wires break at this point and they have all been with half an inch of the ground lug.
You can see two of the 4 wires have been repaired in this photo of an '06 X.
On an X the other 3 wires are blinker relay ground, horn ground and Aux power outlet ground.



However, having said all that it doesn't sound quite that straight-forward if you have hardwired another ground and it doesn't work - have you measured the continuity of the ground wire at the headlight connector (headlight disconnected) to the battery negative?

Ok...so it turns out after digging through everything and taking it all apart...the relay labeled "Front" is for the headlights! So...problem solved...btw...does anyone have an old broken headlight switch that doesn't work that can send to me...lol...I lost one of the tiny springs in the hi/low switch! In case anyone is also needing to replace a relay...the "C" relay is part #36126 from any autoparts store.

Might be more the size of the spring in a Bic lighter??? I think the Mini-Bic has even a smaller spring, or so I've been lead to believe.

Funny, i'v also got one of those workshop floors that just consumes everything that lands on it!!
Probably a lighter spring is the business as already covered!
