Has anybody done the interactive exhaust adjustment?

I have an '06 XB12Ss and I am doing the 10,000 mile service, so I thought I'd follow the service manual and check it. I took the cable off, did the mark and the whole works, but the actuator doesn't even come close to opening the valve all the way. It gets about half way there. If I take the cable off and watch the actuator cycle, it goes all the way, but as soon as I hook the cable up, it goes about half of it's travel. When I pull the cable manually, there doesn't feel like any extra resistance anywhere. Am I missing something dumb?

You can try lubricating the cable; sometimes that helps. It's hard to thoroughly lubricate because the cable is actually two segments- one above and one below the adjuster you found.

If that doesn't help, your actuator is probably shot. The older ones have plastic gears in the drive and eventually one of those distorts and causes the mechanism to bind or not work at all.

The latest replacement version has metal gears and is supposedly immune to the problem. The updated actuator is P/N S1138.1AA and costs about ~$165.

Ok, the story continues...

I tried lubricating the cable, didn't make any difference. I didn't find the S1138.1AA (and it's back ordered), so I bought an actuator off an '04, part number S1038.1AA. For reference, mine is S1038.2AA.

Other than having to grind the weld nut off the cable bracket to be able to bolt it up, the older style should work ok, right? Anywho, I did that and bolted it on and went from 1/2 travel to 3/4 travel. I finally got the rest of the travel by lubricating the valve pivot on the muffler.

Does anyone else have to lubricate that valve on the muffler? What would hold up down there with the heat?
