Not entirely sure if it is needed or not but I'm rebuilding the top-end of this 2009 Uly with 41K miles. Got a great deal on OEM piston/cylinder kits @ $196/each, gonna have the heads done by a local guy.

Wondering what else I should change while the engine is rotated down and half apart.

- O2 Sensor? Bosch or NGK?

- Intake manifold boots? I've heard of some problems but don't know the history

- The rear valve cover is clearly leaking, is there a known fix for this? Permatex?

- Top-end gasket kit, Cometic or ???

Anything else I should buy/change/inspect while the engine is apart???

NGK for the sensor, OEM for the gasket kit.
Yes, do the intake manifold seals and the rear valve cover's gasket probably isn't seated right.
I've done that myself, it makes a big mess.

These motors shouldn't come apart too often so maybe new lifters. I chintzed out and modified some car ones, I had to swap over some of the Buell stuff into the lifters but don't recall the details at the moment.
Forgot PCV valves. They're cheap enough and they'll be accessible.

I apply Loctite RTV Silicone Black on top and bottom of rocker box bottom gasket. I apply small bead with small diameter syringe and needle tip.

I also apply Hylomar Blue on rocker box top cover gaskets.

I also apply a little Loctite RTV Silicone Black on rocker box cover bolts fiber washers.

I would replace all rubber components including valves seals and PCV valves grommets.

Check for rocker arm or shaft wear and check end play on the rocker arms too. These can be shimmed if need be.

Buell engine does not have shims and does not require them, it has selfleveling lifters.

I think he's referring to lateral play, not vertical valve clearance.

That having been said, I don't remember ever hearing of anyone shimming for lateral play in these engines.

It's a typical Harley thing. End play should be. 003" or so. Harleys haven't come with shims since the shovelhead but it's not a bad thing to do to quiet the valve train.

Here is full list of items I used when I replaced leaking pushrod cover o-ring.

The funny thing after all those troubles the NEW pushrod cover o-ring started leaking on the rear cylinder pretty soon after the rebuild. I'm sure I did everything right, so is is kind of a lottery and all those money and time I spent were for nothing. So be prepared for such situation. I decided just ignore this crap and ride it as is.

Also make sure you install cylinder head gasket the right way. James Gaskets cylinder head to rocker box require o-ring installation. Original Buell gaskets does not require o-ring installation.
