Translation :-
initially machined to the correct size then coated with black coating making it too small.
Solution:-
Remove the black coating from the inside of the port where the flange sits and the flange will then fit perfectly.

I have always used the Screaming Eagle exhaust gaskets. no problem. i use them as the stock type crush in upset flow.
i don't like heat wrap!!!!

Alfa, there is not coating on the exhaust port, or the leading edge of the header that would fit int it...

I think I finally got it al squared away though.I don't know why it had to be such a pain in the ass. Eve the old '72 shoveled I have has an easier design then this. Oh well....

Fired the bike for the first time in over a year last night and I think I don't have any leaks. Need to finish assembly and let it heat cycle and re tighten. Hopefully all god then.

I dispute that!
Whatever the reason; If the port is too small for the available gaskets, then enlarge the port.

I do realize that China make these parts (flange gasket) and that they have metric system like the rest of the world and that that could account for ill fitting parts.
However, there have been too many issues with this problem of fitting the exhaust to ignore the facts.

Haaken , just read, you think the old Shovelhead has a better design exhaust system or easier to work on, made me laugh. as in my youth i road a Shovel road it 1 million Kilometers so had to rebuilt top end's as well as crank sharft ( new roller bearings & rods rebuilt . exhaust troubles on the Shovel?? YOU BET!!! the shovel has only one stud per pipe & the rear pipe bends toward that single stud so not the best design, easy to see you don't ride the Shovel too far. i have only got 100,000 kilometres ( 60,000 mile ) on my Buell has not been trouble free but i have not had the problems you are experiencing. i had a Twin Cam Dyna before the Buell & always used Screaming Eagle exhaust gaskets on that, so just used the same on the Buell.
hope you sort it out soon. the D&D system i have came in four the two head pipes separate then the collector fits on & mounts to the Y bracket then the very Heavy Muffler goes on mounts to the stock Buell mounts. never had a problem with it or mounting it. before that i used stock Buell 2" collector head pipes and a stainless steel after market muffler & the stainless muffler cracked at the mounting tab's ( muffler fell off, but the D&D muffler Metal i trust metal more than Stainless on these motors as they vibrate, stainless seems to crack under a HD motor!!!

The Screamin' Chickens finally let me down on this used race header but the tapered OEM ones worked.
The best advice I can give is to gentle wiggle the headers around until they just pop into the gaskets and take a good look at the split ring that the header flange presses against.
One split ring was deformed so I had to press it back into shape a bit with a vice.
I also had to modify the header shoe so that it would fit properly on the race header - a bit of a project but it's done and all is good.
