ok now, i just went to loosen the headers to try and move away from the frame.. i have tried this once before,so now the one nut moved nice and easy and then SNAP!!! the stud broke.... the last time i had them loosened it was fine and when i tightened them back up i did not over torque them. so what is the best way to remove the broken stud?? |

If your good with a drill just punch it out and chase with a 5/16x18 tap,otherwise buy, borrow a Jims ex. stud drill jig, they run about $90.
I made my own but fortunately haven't had the pleasure of using it on either of my bikes but have used it on a couple of sporty heads.
Here's a pic of what the the jig looks like, complete with hardened drill bushing.

so the tap that i should use is 5/16x18 tap. i have done this in the past years ago but kinda forget now.. is that tap size the same as the stock stud?? |

here is a pic of the stud ground down to flatten for center punch and drill bit. is that enough thread to weld a nut on then extract??

That is enough to weld onto. The heat from the welding should help loosen it. I have broken so many of those junky HD studs. I finally got tired of there cheap ass parts and i took the heads off and had my friend that has a race and machine shop drill and tap the holes for bigger studs....10mm studs to exact. I have never had any problems since. |

sweet i will do that. i was thinking of going to harley and buying one stud and then getting a grade 5 stud that matches thread on length. buying harley just to compare .. how much are they anyway?? |

They are like $1.50-3.00 i think?? I went up 10mm grade 8 stainless. |
