I am looking to convert my 883 to 1200 via XB jugs/pistons and heads. I was wondering if I have to change the rods or clearance the cases? Any other work involved or just just a simple bolt on project?

I don't know the bore and stroke #'s on your 883 or on a 1200 Sporty. But I do know that Buell gets the XB9 to an XB12 by stroking it. The bore is the same on both of them. I would imagine that the XB12 jug is a bit taller than the 9's but putting a taller jug on your stock f/wheels and rods would just lower your compression and ruin the motor. You need to find the B&S #'s for both the 883 and 1200 Sporty and for the XB9 and XB12. Then you need to compare deck heights and lifter and pushrod lengths. Cam profiles need to be checked for valve clearances too. You need to get on the phone with someone at a performance shop to really find out what you need to do. Have you heard of "Zippers" they sell many engine kits and I'm sure someone there could/would help you out.

The length should be the same for the rods.
I don't know if the cases are different.

straight install, no case boring required. 883 has smaller diameter pistons but same stroke as 1200. you have to drill and tap the carb mount/breather holes in the xb heads. if you use the xb rocker covers you still have to drill/tap for the carb mount. you will like the power increase.

Thanks Tim! Have you ever done a swap like this? Im gonna get new gaskets and probably throw some new rings in there, anything else I will need? Should make about the same power as my Firebolt12R right?

won't make quite the same power, heavier flywheels, carburated, different cams, etc but you will like it. a friend of mine does that kind of stuff for a living and i was collecting parts for my son's 883 until he found out he didn't like the cruisers after he bought the sporty and went back to his sv. you will need to hone the cylinders, end and side gap the rings, don't pound on the wristpins and pay attention to all the little details. cleanliness is very important. what year sporty are you doing?

Working on a '99 Sporty. The XB heads are used but complete with cams and valves. Right now I am running a slightly modified Keihin carb but will upgrade if necessary. I would leave this up to a machine shop but was wondering if I could up the compression a tiny bit by going with a thinner headgasket although it may not be worth it??

You can run a thinner gasket but make sure to get .040" under pushrods. I came here from a Sportster forum that I still frequent, XLForum.net. If you have any other questions, PM me or search the XLF. The Keihn will work fine but I would recommend a Mikuni 42 anyway. You will need adapters to mount the stock manifold to the XB heads as well as a new or modified motor mount. Both these parts are cheap though, don't fret.
