Last Sunday, I successfully upgraded the secondary (belt) drive of my '03 XB9S to the '04 belt drive system with an '06 belt.

American Sport Bike (American Sport Bike) sells the upgrade as kit #17082 (nice work, Al!). The kit comes with transmission sprocket, rear wheel sprocket (with fasteners), '06 belt, and belt tensioner. You buy the all guards separately (upper belt, lower belt, and transmission sprocket). American Sport Bike offers the guards in plastic or carbon fiber.

Skully compiled a great outline of the applicable Service Manual sections...a great time saver!

In General...

The '06 belt is beefy in comparison to the '03 belt. Be aware...it's going to seem tight on installation. Be patient. Prior to installing the belt tensioner, install, but do not tighten/torque the rear wheel on its axle. Gently work the belt onto the rear wheel's sprocket. Then install the tensioner, patiently working the belt over the tensioner's wheel. Then tighten the rear axle and its pinch fastener. Finally, tighten the tensioner's bolts to specification.

And yes, you NEED an impact wrench to remove the transmission sprocket's main bolt.

I had about 14,500 miles on the '03 belt: 500 miles shy of recommended replacement mileage. On close inspection, I saw one 1/8" crack in the surface of the belt. Just cosmetic? Maybe.

This was a fun, easy project, providing peace of mind and a sense of security in my final drive!

My only complaint: The new rear drive sprocket is diamond highlight. So it's the only clean and shiny component on the bike! Oh well, off to make it dirty!

P.S.
Just for the record, I bought the bike used in November of 2005 with 2,000 miles on it. You didn't think it took me 4 years to ride 14,500 miles, did ya?

Don't go thinking the 06 belt is flawless.
Just over 5k on the clock when I noticed this while cleaning her off.

Replaced under warranty.
