Clutch and primary set precisely by the book. 2nd and 3rd really cluncky and hard going up or down. Shifts way smoother and quieter pulling clutch only half way?????? Barnett clutch a couple of thousand ago.

What kind of primary oil are you running? How did you adjust the primary chain?

Formula +. Tried Amsoil too. Exactly by the book and all threads here. Tightest spot, 3/8" total up and down pressing hard on a hot as shit chain. Tried slightly looser and ever so slightly tighter.Its been doing it for a while. Didn't replace hub bearing when I did clutch because nobody in 500 miles had one. There is a small amount of wobble in it unloaded.

Apparently, the clutch diaphragm can be pulled in too far! Trying to get as little freeplay as possible, and still without ramps actually starting to work was my problem. Backed off two flats on the lockplate, which gave more than spec freeplay and shifts like a charm. Bought a spare diaphragm spring to lay next to old one next time I'm in there to see if I damaged it. Clutch cable on my 06 comes into the ferrule at a weird angle making it difficult to get a true 1/16th gap.

when adjusting the clutch cable, you're supposed to take it out of the holder on the handlebar crossbar (or did the 06's not have that?).

Mine doesn't have the holder.Cable comes in at such an angle that the first bit of lever travel is eaten up by the cable trying to straighten itself out. Also the new cable has sheaths that they are to protect abrasion ares. It melted and drooped all over like taffy by the header. The danged adjuster boot is twice as close and pristine

This cable holder, I think, was something added to the later bikes by Buell from someones mod. I find it makes the cable "bind" on my 10 bike so I do not use it.

The cable should be fine but if damaged, the inner PTFE over steel core, may not work right.
