Just wondering if there are any documented cases of mufflers having rusted all the way through, or if it's simple cosmetic surface rust issue.

I've never heard of a hole all the way through.
They are pretty thick.

I know of two 1125R mufflers that have rusted through, but no XB.

When I painted mine, it was heavily pitted around the exhaust inlet. I think it would have rusted through eventually if I hadn't repainted it.

No, my 1125r has some rust on the can, but its nowhere near as bad as the usual XB rust.
