Johnboy, thanks for the welcome. I was hooked on Buells after riding with a buddy that has a 96 S2. I was bent that I was without a bike headed into Labor Day weekend in 08, after buying what I considered to be 'THE BIKE'. The greatest disappointment was the 'shiite' response from HD, both to myself and the dealer.

I had decided I was missing the best part of owning a bike, riding instead of sitting. I have since swallowed the Buell bug hook, line, and sinker. I bought a tuber last fall to mix it up.

With that purchase I've found out full on the importance of the service manual and providing a little TLC on the machines.

American Sport Bike sells a do-hickey for $45 to trick the ECM into thinking the actuator is still hooked up. I bought one for my bike. Thing works as advertised.

UPDATE - Good or Bad we will see...
So I got the call this afternoon that the actuator had arrived - WOW that was fast! I wasnt supposed to get this until sometime next week... - so I scooted down to the dealership before they closed at 6pm.... As I am paying for the actuator, I happen to look at the part # and it ends in 1AA - WHOA! WAIT A MINUTE! This is supposed to be the "new and improved" actuator - not the old sh*#ty design! So I explain to the parts guy (not the same dude that ordered the part for me...) what the deal was and that the part should end with AAA which signals that it is the updated part. I also said that the updated units used rivets and not torx screws to hold the unit together - this one has the rivets. He didnt appear too concerned - probably just wanted to get the hell outta there cause it was closing time. So we open the box and look at the actuator itself... below are the numbers/markings of the new actuator:

Buell P/N S0138.2AAB
LOT 1778
A18016 REV. 5
049908
Assembled in Mexico
DO NOT OPERATE BY HAND
>PA-GF15<

Thats it - now the box itself had this information:

S1138.1AA 07/19/11

What I found interesting was this date of July 19, 2011...

And lastly - the intruction sheet did list both the bracket and actuator part numbers - they are
Bracket - P0014.6AA
Actuator - S0138.2AAB

Is it possible that this is an updated version of the AAA unit?...

I will put this thing on in the morning and hope it lasts!

Interesting, S0138.x does not bring up any valid part numbers for me, but that is indeed an actuator just knowing how the part numbers break down. It is possible that the actuator and bracket are not available separately, only as a kit, hence why together they have a kit part number (S1138.x)

Either way, since the actuator is only 2 months old, I wouldn't worry about it being an old model.

Well, yesterday morning I put in the new actuator. While removing the "failed" actuator I looked at the part # again and was surprised to see it ended in AAA - isnt that supposed to be the good replacement one with the metal gears?! The first time i took it out i must not have paid close attn to the part # - I took it apart again just to be sure I am not going crazy - sure enough...plastic gears and the melted broken part just like I have seen here online. I also thought the new AAA part was riveted together as well, but mine has the torx screws... as far as how the bike runs now - definitely better - the bike just seems to pull so much harder. I took a bunch of pics of both the old and new actuators if anyone is interested...
oh yeah, forgot to add that I put a Stebel 139db horn on Was able to tuck it under the front fairing - damn that thing is loud!
