It seems to me that when I put mine back together I had to wiggle things around a little to get them lined up. I sure didn't want to strip any threads.

Andrew :
A handy tool to have on hand when doing Isolator / belt / swingarm bearing service is a 5/8"-18 tap . Make absolutely sure the isolator is aligned with the swingarm pivot block , chase the thread with the tap to remove gunk / loctite buildup / burrs , that are making life difficult for you.

I'd say the ball and ramp adjustment is not properly adjusted.

Did you read the ONLINE S1 Service Manual in the Knowledge Vault?

It gives precise step by step adjustment procedures for the clutch.

The Buell Service Manual is probably one of the best I have ever seen for a motorized vehicle. It ranks right up there with the Manual I have for my older Saabs.
