Ok on my 2002 X1, the Primary Chain Inspection cover (little round cover to see the tension on the primary chain), Well anyways the bloody bolt seemed to strip itself (the allen head not the threads) well while i was trying to remove it... lol I told my father about this, and in his infanint wisdom, decided to try to help and use his dremmel to carve a slot in the bolt head for a bladed screw driver... DIDN'T WORK! Thanks dad.

So i have a replacement bolt, but i need some ideas on how to remove the bolt from the case. Any ideas?

I was thinking about purchasing some Easy-outs and slowly removing it that way... but if anyone has any other ideas.. please let me know..

I drilled out a Torx fastener on the clutch cover pretty easily. If you were careful, I don't see why you couldn't do this to an inspection cover screw.

I always apply anti-seize to these fasteners when I reinstall them, btw.

Also, I must interject, I've never successfully used an Easy-Out.

in the past i have successfully removed stripped allen heads by using my favorite tool, a three pound sledge! get the next biggest allen key and pound it in there!
attention: if this does'nt work disregard my last statement!(before drilling it, what have you got to lose? i have done this twice on the clutch inspection cover, took less than a minute)

drill the head of the bolt off -- fo slow, make sure you keep the drill bit centered in the hex -- once you get the head drilled off and remove the cover, it's very liekly you'll be able to spin the rest of the bolt outa the primary with a pair o vice grips . . .

voice of experience, sir -- a dab a never-seize under the head will keep it from hapening again (of course, so will replacing em w/SS, but those are tough to find)

Is the other one still in or not?
Just use a simple drill which is as wide as the head and drill the head off. the fastener is NOT threaed in too tightly, it's the tension of the inspection cover that's holding it on. just drill the head off, remove the cover, and the stud will come out with your fingers. usually, when i do this job (you wouldn't believe how many customers come to me with this exact problem), the thing backs out while i'm drilling, right before I finish it. there's no pressure on the threads once you've relieved the pressure of the cover, trust me. done way too many of these.

I used an easyout to successfully remove the snapped bolt in my head from the front motor mount. It can be done succesfully! I saved the end of the bolt to prove it.

Drill it or use a small cold chisel in the slot your father in law cut in it.

I had this same problem on my 1992 Sportster. I heard the same advice about the chisel. I tried and tried and got nowhere. Although I didn't have a slot in it. Anyway, I took it to a local independent shop. They drilled it out, no problemo!

Try an impact driver, I've had a lot of luck with those. you can get the with a 1/2" socket fitting that will accept most sockets, including allen, torx. Put it in and beat the hell out of it.

trust me, just drill the head off.
the threads aren't tight, the cover is pushing OUT against the bolthead.

heck, skip all this easy-out, drill the head off nonsense -- a small shaped charge it the best way to remove the fastener -- if correctly sized and shaped, the entire fastener will be gone when the smoke clears

Ok i used the Bomber method and drilled it out.. and it worked like a Charm... now on to problem number 2. This one was MY FAULT! Anyone know the bolt size for the front Muffler mount? the one that goes into the "Y" bracket? i forgot to tighten it down last night and it fell off on the way to work.. I have Zip Ties holding it on...

Any help would be appricated.. I am heading to a store at lunch to see if i can find a replacement... i just need the length and diamiter of the bolt... Thanks all.

looks like 1/4 or 5/16 X 4 1/2 -- mine's double nutted, so it's tough to measure -- get one of each, to be safe, and save a trip to the store

didja loose the spacer what lives in the Y as well?

you probably already know this, but if not, you can get a lot of funky screws and spacers at a fastener place, right in the yellow pages under fasteners.
