That's the worst. Maybe when you pull it apart to rebuild you can take it somewhere to have a groove cut in it for a snap ring.

I may try that, thing is though, I don't know how HARD it pushes when it walks its way out. Would it mash a snap ring? That's why I want to ride it without the plastic piece, so I can see it after every ride and gauge how quickly (maybe forcefully?) it is working its way out of position.

I may say "screw it", grab a dremel, and groove it myself to see if I can get something to stay put in there. I dunno. It kills me because I love riding the thing, but don't particularly want my mainshaft to come OUT while I'm riding. That would make two S2's that I'd have killed, and I don't wanna do that!

Wonder if my hand would be steady enough to accomplish that with a dremel. Do you have one of those flex shafts they sell? stuff like that is a lot easier with one of those. Maybe instead of trying to get a consistent groove by moving the dremel around, you could put the bike on a rear stand, put it in gear, and then with the pulley spinning you could just hold the dremel in one spot to get a nice clean line.

I have the pulley cover off of mine, but I do still have that little plastic plug in there so I'm not really sure what's going on behind it.

Prob is a stress riser on it for some other reason.Sorry about the bad news but its most likely the tip of the iceberg.

How far is the bearing sliding out? Seeing a small portion of the needle bearings is normal. That bearing allows the mainshaft to turn independently of the output shaft gear (5th gear), as that's the only way to have different gear ratios, since the mainshaft is a direct link to the clutch.

Well, the second time I caught it it was about twice as far out as in the photos above. I just tapped it back into place, and installed a(nother) new dust cap / oil seal.

It's coming out enough to push the seal out, which oils my belt and rear tire - no bueno.

If I'd ever learned to weld, I'd put a couple tacks on it after tapping it back in, to keep it from sliding out...

I like the idea of a snap ring retainer relief cut.

However, I'd take it to a machine shop for doing that. Just make sure the cut is deep enough, that no matter the force against it, the snap ring will remain in place.
