She's back together for the third time now. Think the rocker box is just warped. I scraped out the paper box, took me 45 minutes to do. Polished, and make it spotless. I put the rubber coated metal gasket between the head and the rocker box. On the rocker box I put the brown seal, and the white seal on the inner. Then I secured the cover with the new black seals around the PCV valves, and new washers with rubbers on them as well. Rear box is barely leaking, but is slightly between head and rocker. Front is spewing oil from the center seal or the head to rocker seal, can't tell because by the time I get her apart again, there's way too much oil to spot the starting point.

When you refitted the rocker boxes the first time did you tighten them down straight away or did you do it nice and slowly to allow the hydraulic tappets to bleed back down? ....... Replacing rocker box gaskets is normally a very straightforward job as long as you allow the tappets time to bleed down when you refit things.

Not sure what nice and slowly qualifies as. I hand tightened, then loosely tightened with my ratchet, then finished with the torque. It was pretty quick, didn't realize I had to wait for them. Would that have warped my boxes?

Pushrod tube O-rings only need to be replaced if the head is off. Heads don't come off to do rockerboxes.

How did you polish the rockerbox? Did you polish them out-of-flat maybe? Easiest check, get a plate of glass and put the rockerbox on it to check for high and low spots. If you identify low spots that way, you can always re-plane them for flatness.

Emptimind... you are supposed to lightly torque them, then over the course of 10 or 20 minutes keep re-tightening. That lets the pressure bleed out from the oil (which is a liquid and will not compress) filled lifters.

I'm not sure if not doing this could warp a rocker box, especially if you were following the torque specs for the bolts... That's a pretty stout assembly. It might stop you from getting the right torque reading though.

It might have worked fine the way you did it though. I always did it slow like the manual says, but I could never feel much of a difference.

So if you have all the gaskets correct and it still leaks, are they cracked? Put a straight edge across the flat surfaces, lengthways, widthways and on both diagonals. Are the surfaces flat?

Maybe some good pictures of everything you have used, the surfaces etc.

And you haven't trapped the temp sensor wire during installation?

Hey thanks for all the help guys. I got her figured out now. Turns out my front box was slightly warped, unsure of the cause. $72 later, a new box from HD, moved the rocker arms over, and she's currently leak free. Hope it stays that way.
