Has anyone machined a rear drive sprocket for cosmetic or weight loss purposes? Trying to reduce rotating wieght as much as possible.

If you want to lighten up your bike, stop drinking soda and eating ice cream...

I can see doing it for looks, but for the amount of weight you save for the cost you would get a better return spending the money on fruit a Weight Watchers membership.

Last year I dropped 35 lbs and had one of my best seasons riding!

Some places used to offer the service, but seems like no more, at least in this country. Couple place in Germany still offer the service. I have a collection of pics of various pulley cutouts but can't find it, I guess on my other PC, I'll try to post some. I got one almost like the picture above, just without the slantiness of the cutouts, on eBay, for about $60.

My rear Pulley
the orig.weight for this 61 tooth was 2120 gramm ,after the work the weight is 1350 gramm. That's near than 2 lbs. I think that's o.k.

On a side note... Ive been trying to figure out if anyone out there will build a program to machine down the PM wheels in the same style that they are in now, but just... 5 lbs lighter or so.... There is so much extra unneeded material on them.

I may have someone here in CT that can do the work if he can get enough demand for it. It would look similar to the one that Tutte has shown. He may also be able to put a machined lip on my stock wheels.

Not prudent. Wouldn't do it.

I've seen the stresses in the rear pulley and they are significant.

If you take a look at the former DHM pulley that American Sport Bike still offers, then note that it is machined from 6061-T6 billet and is only a few ounces less in weight compared to stock, then note that the OEM pulley is a cast aluminum alloy...

Tutte, if you ride that bike, eventually that pulley will fail. Count on it. Metal fatigue, especially in cast aluminum is a VERY harsh mistress.

Someone posted some photos of similar pulleys that had failed. That can't be a good thing to risk.

How do you know the alloy is the same?

How do you figure that "there is so much extra unneeded material on them"? I'm just really curious as to how you arrived at that conclusion.

The range in strengths for aluminum alloys is HUGE, from less than 20KSI to over 70KSI. If you don't know what alloy and heat treat you are dealing with, there is no sure way to say what the strength may be. We might make a good guess, but it will still be a guess. You could perform a hardness test and relate that fairly well to strength, but short of that, it's a gamble.

If weight reduction is to drastic of an idea then maybe something can be done to make it look better than a hunk of metal with a couple holes in it and no, I refuse to buy a chrome cover for it. I've begun to machine some details into the pully that will not harm it's integrity.

I think this same debate happened when Andymnelson started the thread about the rear pulley above that we had done @ Crossroads. If you remove enough material, I have no doubt it would fail. It has been on my bike for well over a year now with over 5000 miles, so far so good.

I would assume so, if you get a few guys together it may be cheaper. If I remember it was ~90 bucks with the shipping both ways. Dan Giles I believe is who Andymnelson was in contact with.

You may be okay if you don't duplicate what Tutte did. Would be prudent to check the inner edges of the spokes for cracks every now and then. You'll need dye penetrant for that.

Blake, can't you just DO the stress analysis on a stock pulley and see if it has any thing anywhere in excess? I don't know what to assume for power, but put a stake in the ground, like 125 horsepower, 100 ft-pds of torque, stock wheels and chassis of an X-1 or whichever is the 'worst case' Buell to design for. I know you probably charge for that kind of work, but it's incrementally negligible on top of all the money/time/effort you put into this web-site and your own Buellishness. Then we can about your assumptions I suppose, but we'd have an objectively formed idea of what is reasonable to remove without inviting failure.

i now what you mean. I ride this Pulley over 7 years on my silver X1.





In Germany was one company they made nearly the same style of the Pulley
and i now there same broken.





One guy here in GER has made one by himself.





That was too much and so you can see the result.
