I finally fixed the front brake on my S2. It took me two months to do it. Finding time to work on it, waiting for parts, diagnosing, doing it all over again, still being stumped, and so on and so on. I lost all front brake on a ride back in august and limped home. I then, in order, replaced the front pads, bled the system, rebuilt the master cylinder, bled the system, rebuilt the caliper, bled the system, rebuilt the master cylinder again, bled the system, replaced the front master cylinder, bled the system, replaced the brake line, bled the system. All this and still I could not build up pressure on the brake lever. Next, I removed the caliper from the wheel and assembled it with pads and a piece of steel in place of the rotor. And I get pressure. I figure, GREAT! there was a air bubble and it is gone! Put the caliper back on the wheel, and ... no pressure. I went through this gyration more than a few times and bled everything a few more times and was totally frustrated. Finally I decided to change the only thing in the system I hadn't so far. I changed out the rotor. Everything back together and I have pressure. Looking at the rotor it seems to be warped inside to outside. Apparently that gave enough spring for the pads to push on like a big spring, so even though I had brake line pressure, it would not push the pads firm against the rotor and so would feel like air in the system. At least that is my best guess.

Is the contact patch of the rotor below minimum thickness? I believe the minimum thickness is printed on the rotor.

That happened to an ATV of mine if the rotor is warped it seems to keep the pads from locking down. Took me about as long to figure it out too. It's a pain.

It was an almost new EBC rotor, well within spec. I think I may have warped it riding back from Idaho earlier in the summer with no back brake. Or maybe it was the panic stop coming down off Mt. Rainier on my last ride when the suv in front of me decided to stop and turn with no warning. I really don't know. But it is nice to be back on the road. The plus is my new Darien arrived today.
