ive welded up my header twice now, and now it has another crack, so im tired of the stock header, and need to go bigger anyways.

right now i have the (i think) 2.5" v&h but im on stg3 xb heads so i wouldnt mind going bigger.

any suggestions?

IMHO D&D full race exhaust system work better with porting heads. It does really worth it.
It made a night and day difference on my bike.
Holy cow, what a change.....

stock header + D&D slip-on.

I've put just under 35,000 miles on two X1's - both running the same header and muffler, and have yet to have issues with anything in the exhaust system breaking.

If your motivation is an exhaust better matched to your stage III heads then I'm sure the full race system is a good option. But if you're looking for something more durable, I don't think it will help.

The exhaust system should be assembled from the heads down with all fasteners finger tight. Then go back to the heads and torque everything in increments working your way down the exhaust system. I'm a little OCD but I take 2-3 passes to get everything to spec. I don't like the idea of having spec torque on the head studs while the muffler is still hanging on finger tight bolts.

Another thing I think has added durability to my exhaust system is the Jegs exhaust clamps I'm using. They cover the ID and OD sides of the joint 1-1.5" so you don't have to tighten them as much as the stock 3/4"+/- wide clamps to get the same seal. The fact that they can be a little loose gives you some flexibility in the exhaust system which IMO reduces stress on the common weak points - head studs and the mounting tab on the elbow.

"But if you're looking for something more durable, I don't think it will help."

I respectfully disagree.

The front mount on the full D&D system is light years ahead of the mount on the stock header, or even the Buell race header, in terms of durability.

You will need the Y front mount to use the D&D header.

The stock Buell header doesn't have a front mount, it doesn't even reach the front hanger. Only the race header curves under the engine towards the front hanger.

The stock exhaust does have a front mount, and the D&D front mount is much more durable. The front mount does not attach to the D&D header either, there is an intermediate pipe between headers and exhaust can.

Where the mount attaches to the exhaust system is immaterial to the point of the D&D system being more durable than the stock or Buell race system.

That's all I'm trying to say.

All that is great about the D&D but they don't make a full system for the early bikes. I have Force exhaust and love it and the sound.

I've got a 2" 98- header for sale in the classifieds. As well as a NIB 2" in/out Cherry Bomb. 18" body 22" overall. Wanna do some experimenting?

stock tuber muffs have very stout mounting points. i believe any stock exhaust mounting problems up front were from the old style hanger bracket. i don't think a stock exhaust with updated y hanger is a problem. ymmv with aftermarket systems

Buell Race Exhaust on the X1W (Jet Hot coated blue header so it looks like the stock item), stock 98 header/Wileyco cannister on the 96 S1, stock 98 header/V&H cannister on the 95 S2 with the S3 motor.
Late model header mount with the two bushings and that stainless exhaust clamp/strap from NAPA are real good ideas.
Having everything mount up properly is critical - good procedure listed by PKForbes87.

Still running my 1997 OEM header with an "IMPROVISED" out let which acts as a reversion chamber with a 1998 OEM muffler ...

Put a same size out let opposite the OEM out let which by-passes the baffles ...

No excessive noise until you get on it !!!

Ride respectively, no noise ...

Only guess how much money "i" saved by doing it my way ???

If you install the OEM exhaust system correctly and properly it is a trouble free exhaust system(have up-dated the front muffler mount to the last BMC UP-DATE) ...

On the 1997 front muffler mount "i" had to replace the rubber isolators many times and did break the rear muffler mounts, "BUT" with the UP-DATED front muffler mount have had a trouble free exhaust system which means BMC got it right ...

Still working on a new hidden hanger mount to work with the CF Leo strap, just need a few quiet hours in the shop.

My S2 has a race header with a modified V&H.
It works well and sounds great, not too loud but still a nice bark when you get on it.
When my M2 is back together (soon I hope) it will have either a race header and can or a Force. Probably the race can as the Force is really loud, I don't want to be accused of being a Fag....

My son's S2 has the stock header with a V&H.

Uly is stock as is my daughters Blast.

Look/ask around here. I had one a while back, but sold it when I got the Force.
