The time has come to put the bike away for the season, or close enough. I've started to tear the X1 Millennium down to powder coat anything and everything that is metal. I'm changing the color on it, but will probably use a color that allows me to use the original plastics without changing those. This is a big under taking for me, since I have never done this before. The taking it apart has been pretty easy, I'm more worried about getting it all back together. I'm sure I'll have many questions and advice seeking posts over the next couple of months. Pictures to come soon that shows all my progress.

Take lots of pictures before disassembly. Things like oil line routing and wiring routing aren't shown in the manual.

Use ziplock bags and a marker to label the small parts and tape to mark the bigger parts (that do not fit in a bag). Also be careful on how you organize things. I use a couple of those rubber boxes. My bad habits are what kicks me in the a$$ every time.

Pictures are a good idea as well. Take detailed pictures of the whole bike before hand.

to be a bigger stickler - use Ziplock bags with the white label area.

I've been using regular ole sandwich bags and it's a pain in the ass trying to read black ink on translucent plastic.

I have 95% of everything taken apart and in zip-loc bags. I labeled all of the wiring with tape, plug "A" goes to plug "A" and so forth. The problem I'm having right now is getting the wiring harness out of the frame. It is routed through a tiny spot in the frame on the side of the battery tray. The wiring that has the fuses on it will not fit through that spot. Do I need to un-hook all of the wiring by the starter and pull that end through the frame? I'm guessing that's the next step, but I wanted to ask before i started pulling more plugs.

You should be able to get some of it though and then the bulk after. Look for some of it that can be separated and pull one small part of the harness through. I left almost all of my harness connected when I did mine. Make sure you get all the zip ties off first. If I did have to disconnect I just re-connected right away.

I stripped and sanded all the stickers off my frame and made sure it was very clean. They will sand blast it but I didn't want any residue to be missed.

The "fuse box" split up into two different sets of wires. The whole wiring harness will fit through this part of the frame but the two fuse box wire bunches refuse to go. I would say they need about 1/4" more clearance. I'm not sure what the tolerance is on the frames, if they're welded with slightly different dimensions, but mine will not fit. I think un-hooking the wiring completely is my only solution.

That's what I was afraid of. In tearing down the bike the only thing that i'm worried about at all, is getting the wiring harness routed the same way it was when I tore it apart. Everything else was very simple and straight forward.

I wouldn't worry about the routing. I took pictures of mine and actually cleaned it up alot compared to the way the factory had it.

I have a neat clump under the tank and you can see very few other wires or zip ties on the frame.

If you think about where your body work will hide the wires and zip ties you can make it a much cleaner install the second time.

I've made a list of parts that I'm going to replace when I start putting it back together. Some of the things I need done and some of the others (bearings, isolators) I'm doing just because I have it apart. Are there any "maintenance" items that I'm missing?

-Steering head bearings
-Swing arm bearings
-Front wheel bearings
-Rear wheel bearings
-Primary cover gasket (leaking)
-Intake gaskets (leaking)
-SST rear brake line
-Brake pads front and back
-Front isolator
-Rear isolators
-Spark plugs
-Rocker box gaskets (leaking)
-Head gaskets (leaking)

over haul the master cylinders,
replace the lines both ends

on your powder coat, if you have PM wheels
dont do it, mine are going to be stripped
some day,

remove the spring plate from the clutch
change the oil pump drive gear

race ecm / spy update to stocker
Injector orings, tps sensor, et sensor, 02 sensor, iat sensor

master circuit breaker,
check and di grease connectors,


take your time ask questions, you have an X1 there are lots of us out here that can help you if you need info,
