Stock headers seem to hold up pretty well and work fine with many after market slip-on mufflers. Some Buell race headers crack at the collector...

I've read a number of reports here from people who's Force pipe has cracked. I forget if we asked from previous discussions about your front hanger, is it the updated "Y" type?

Oops, just looked at your profile... if you've got an '02 model year it is unlikely you have anything but the "Y" type hanger as a stock part.

Probably your pipe, maybe the welder though...

My V&H has been on the bike for at least 10K miles with no problems. I did have the rear hanger mount welded (aluminum) as a preventive measure. My theory is that the lighter exhausts tend to last longer since they tend to put less stress on the connections and they flex a little bit when the motor is under load.

Well that rules out heat fatigue from the weld job then.

Sorry to hear about it, I would be very frustrated if I were in your shoes.

If the header is cracking in different places, then I would think heat stress. After you weld up a spot it becomes more rigid and sends the stress down the road "kinda like Obama's doing"LOL
I would try getting the bike hot and then weld it right on the bike. Also take note on how wide the crack opens up, it may give you an idea where the stress is coming from. IMHO

the actual problem with the force exhaust is that the tubing is too thin my brother ran a force for several years he found a crack and when he pulled it off it had HUNDRED of little cracks developing all over the exhaust so he didn't reinstall it he put the factory pipe back on it and i got him D&D can, he likes it..
