The books I have come up short on calling out where each bolt goes on the gear case side. Previous experience with the primary side led me to assume that there would be complete info, so I didn't work hard to document what bolt went where. Now I have an item #4 that won't fit into any of the holes that didn't have a call-out. Has anyone got this documented?

Brinnutz has the right idea. When I rebuilt the motor I had about five or six boxes stacked up with diagrams drawn all over them; cam cover, primary, rockers, heads, you name it and the exact bolt went in where it came from. But I digress, back to your problem. If I remember correctly they were all the same size save for one and it went in the front just below the round part. Does that make sense? Let me see if I can find a pic of it somewhere. Be back later.

Duh, Brin already has a pic up Short one goes into the triangular inset part. Is that the problem? I feel like I may be missing something here.

Now, a wise man once told me set all the bolts in the holes, but don't start them. When you have them in the correct holes they will all stick out the same amount. I have only done this when brought basket cases, but it worked every time. +2 Brinnuts, when i take em apart. Brinnuts is that a miller highlife on the tool box. +1 on that too, my buell drives me to drink too.

Ahh, Thats why the local stealership has a large can next to each bike lift. When they have more bolts than holes, they go in the can.

There are 4 part numbers that make up the bolt set for the cover. I followed the book for the first 6 pieces, thinking that had to be correct. I've caught a couple of mistakes in the manual so far, so one of those 6 may be wrong (one mistake is the bushing next to the pinion on this same page!). I took the remaining 5 and tried the "sticking out" method - no joy. I tried my Item 4 in each of the holes that aren't noted in the parts book - no joy.
I've used the box method in the past. When I replaced a seal on the primary side last year each bolt was spelled out in the manual so I got lazy this time. I laid the bolts on the floor in order when I disassembled, but it's been long enough that things "moved".

I've only I'd asked this question 2 weeks ago before Wilson reassembled his. Looking at the pic, I really think that cover needs polished before it goes on the bike. While you're at it...

+1 on what Pat said. I assumed (we'll all know what that does) the FSM would tell me which ones went where. With some patience and a bit of time you can figure out where they all go.

Wasn't willing to wait until Wilson got back to his workshop. Got it with trial and error. Managed to only have a few interruptions tonight.
For future reference, the item numbers starting from top left and moving clockwise:

1,1,1,3,4,3,2,4,3,3,3

This may not be how they were removed, but it works as an install. Note that the second #4 is listed as a #1 in the parts catalog.

1=1.75 in., 2 = 1.25 in., 3 = 2.25 in., 4 = 2 in.
