I am in the process of switching my '98 S1 from a Manta Tank to a S1 Tank. I have ran into a few problems.

1) The tank doesn't appear to be long enough. Does the S1 tank take different pinchers to hold the tank at the back?

2) The gas ring won't fit the S1 tank, do I need a different gas ring for the S1 tank?

3) The Manta tank has brass inserts to hold the gas ring and the petcock on, the S1 doesn't, does the S1 use a wood type screw and just bite into the plastic?

4) The Manta tank has a threaded clear plastic piece that comes out of the bottom for the petcock and the S1 tank doesn't, do I need a petcock that came from a S1 tank?

I took some pics of every thing so take a look and give me some advice. I just took it apart tonight and really don't want to put the old one back to ride since the weather is so nice right now.

Hey Bro, I just did this conversion on my Cyclone and I may be able to help with some of this stuff.
1)I think that the mounting hardware is the same. As long as the clamp grabs about 1"-1 1/2" of material, you should be ok.

2)You didn't say why your gas ring won't fit. When I changed mine, I just got the screws started in each hole and made laps tightening a little as I went. This will draw the ring down slow and makes sure that is seats properly.

3)I believe that the brass thread inserts are merely a design improvement that was added later to all the tanks. I'm pretty sure that although the earlier ones didn't have these, the threads were still present in the tank, just plastic and not created by the screws when installed.

4)I'm thinking that the little plastic widget in the bottom of the tank just helps to seal it to the petcock and should push straight inside the petcock when installed.

I am by no means a master mechanic, just a dude who is too broke (or too cheap?) to have someone else wrench on my bike. If any of this info is wrong, feel free to call Bullsh!t and let me know. By the way, you have a BEAUTIFUL bike.

1) Not that I know of. I had an S1 tank on my M2, and it fit with no problem.

2) I transplanted the gas ring from my S1 tank back to a stock M2 tank with no trouble. It just screwed right on.

3) Yeah, the older tank has no inserts. The screws look like giant wood screws.

4) When I removed the petcock from my S1 tank, the plastic tube came out with it.

The clamp will only grab about 1/2" of material.
The gas ring is too big by about 1/16 of an inch to fit down in the hole that the ring bolts into.
Did you just go to a place like Ace Hardware to get the wood type screws?

My 99 S3 gas cap retaining bolts are rubber sealed captive bolts and my 96 S1 has wood screw like threads directly into the tank. Haven't check to see if I can back fit the new sealed assembly.

I think I will just go the the HD Dealership on Tuesday and get a new set gas cap hold down screws for a standard S1 tank and a new petcock o-ring and screws for the petcock. I think that since no filler cap ring has been mounted on the tank that it has slightly egged, I have taken a closer look and my ring will fit front to back but not side to side. I think I will sand my filler cap ring till it fits the hole.
The only real issue I guess I have now is the hold down clamps not holding much of the tank at all. Does anyone have a pic of thier hold downs on a S1 Tank, I am curious if they are a little larger than the ones I have.

Hey Bro, don't sand that ring. Put in the screws that will fit and the ones that will mostly fit. Let it sit for a spell, and see if you can put in more screws later. Maybe the few screws that will fit along with the ring being somewhat in place will help to correct the egging like a set of braces on teeth. Give it a shot, what do you have to lose? Besides, if you sand that ring and somehow the egg-ness goes away, will that affect the way that it fits? Just my $.02

I put a 98 S3 tank on my bike, the original ring was too big, I ended up using a file, working my way around the circumference to trim it down to fit the hole, it took a while but kept a clean look.

The rubber boot will shrink a bit if it's out a few days. Once exposed to fuel/fumes it will fit again, but putting the screws in will be a booger.

Oh yeah, if it shrinks so much you can't secure the gas cap, turn out the lock-nut on the bottom of the cap a bit and see if you can adjust it to where it will close. Again, after a few days you'll want to check it and adjust it again to make sure it's sealing properly once the gasket has returned to normal size.

Pull that threaded plastic tube out of the old tank, it is just a snug fit. Use it with the new tank. It should thread into the petcock, which should be interchangeable from either tank. Anyway, that part is your fuel filter, better to plug that than your carb, right?

I've never seen the S1 with the seat off so don't know if that tank length is normal, sure looks short though. The early tanks seem to have been a bit more flexible, so maybe it is bowed up a bit and would match length better with some careful pressure on the top of the tank?

Or maybe the bar for the front tab is placed differently (out of spec?) than other frames. Compare the tabs from both tanks, seems like the manta has a bit longer tab at the front... sorry that's not much help.

Plus, on that hold down on the tank, you could use a fender washer if you had to. That tube where the petcock goes should be filter and part of the reserve system on the petcock. I got an S-2 tank you might be able use the ring out of, plus, I am here in Tulsa. I'll go snap some pics of my M2 with the small tank on it.

Does anyone use some sort of goop sealant on the filler ring rubber gasket? There was some blue goopy stuff on there and I don't know if I should pull the ring back off and put some sort of sealant on it.

That blue junk is Hylomar. Be sure to use that or else it'll leak.

You're supposed to use a sealer called 'Hylomar'. I had never heard of Hylomar and when I went to an autoparts store to get some, the guy at the counter said he had never heard of it either.

On my way out, I noticed a tube of 'Hylomar' on the wall in the glue aisle. The had it and didn't know it.

I can't remember if it said to do that in the service manual, but I put Hylomar on the petcock o-ring with no problems.

I was never able to find the stuff (hylomar), have not had any leaks though.

everyone I asked about hylomar said that it didnt exist anymore, stopped making it years ago, I ended up buying some oil resistant sealer(threebond 1211) and never used it, doesnt leak a drop. Also be sure to check the repair manual for the proper tightening sequence for the screws on your fuel filler. The petcock has the o ring for sealing purposes, no hylomar required, just make sure you have the right size o ring, the new replacement petcock i got from harley came with an oring that was much too small, I tryed to use it just because and low and behold it leaked like a sive, ended up using the original.

Got the tank done and it turned out pretty good. Made this switch to drag bars which is one reason why I switched tanks because I couldn't fit them with the manta and I really don't like the manta tank anyway. I still don't understand why this one is about 3/8 - 1/2 too short lenght wise. There is a gap inbetween the seat and the tank but it isn't too much of a gap about enought to not let the seat scratch up the tank. here are some pics

yeah the shortness is kinda strange, i heard they made an extra small tank for racing purposes, maybe thats one of them?
