04 XB12S, 38000 mi. I have had this bike since it was new. The motor started making some additional mechanical noise a while back. Not a knock like a mainor rod bearing. More like something thats rotating that has a bad spot on it. Kind of like a thunk, thunk, thunk. Seamed like half of the motor speed. Deffiantly in motor, not trans and did not go away with clutch disengagement. Well a rotated the motor down and disassembled. Found nothing. No metal shavings, no wear out of the ordinary. Pulled motor, removed cylinders, stopped short of splitting cases. Nothing looked bad. Not being an expert by any means I thought it was time to tap out and seek help. Took all of my parts, packed them up and off I went to the local machine shop/engine builder specializing in all things Harley. Great guy that holds many records with his Harley based drag bike. He finished disassembly and found no problems. He did replace some trans bearings, fresh bore, pistons,,lifters, valve job ect. Returned my motor back assembled. I put it back in the bike and got it running. Noise was still there. Returned assembled bike to the shop. Shop owner/builder listened to it and could not identify the noise but didn't think it sounded serious. At this point I was ready to run it until something lets go. Bike ran great, just noisey. Well it took a few hundred miles and then it just shut off driving down the road. No extra noise, no sound of anything breaking, just shut off. Got it home. It is getting fuel, seems to have compression(finger over spark plug holes) but no spark. May be coincidental but now the clutch leaver needs to be pulled in for the starter to engage. First place I looked for a problem was the gearcase. This is where I have alway felt the noise was comming from. I removed the cam position sensor and its backing plate. Next down is the trigger rotor. It DOES NOT TURN when the motor turns over and will not turn by hand. I think I found my problem. Any ideas before I rotate the motor so I can go through the process to pull the gearcase? Would appreicate any ideas before I dig any deeper. Undecided as to pulling and returning to shop or attempting home repair. Sorry for long post, just trying to give complete info for best possible diagnosis. Thanks in advance for any help. Jon

Sounds like you've sheared a pinion gear key, at a minimum.
