I was beginning the process of replacing my front brake pads today. I noticed the "pin" pictured as ((2) in the owners manual in section 1-21 for brake pad replacement) was slightly stripped. I decided to proceed to loosen it anyways. I used the correct size allen head and made sure it fit snugly. It stripped anyways. Before I remove it with a bolt extractor I'd like to know what the replacement size pin is. Should I be using a torque wrench in the future? Will I be able to find a replacement at a local shop? Any help would be greatly appreciated.

The torque spec in the manual is totally wrong. The previous owner probably was following that and realized the screw was going "buttery" (stripping) and called it good for then.

What you will need to do it remove the screw, drill out the hole using the HELICOIL guide (I think it's a 1/4-20 for the tap). You may wind up having a little bit of HELICOIL sticking out the backside of that threaded hole.

TIMESERT works too, but I've only used HELICOIL. You can get what you need at the hardware store.

All that screw does is orientate the pads, The pins on either side of the pads actually do the hard work. And while you are down there, install stainless steel cotter pins on the backside of those brake pad pins. They will never corrode and they are easy to use multiple times. I use a 90 degree pair of needle nose to get them in there.

Oh, one last thing...don't use any more force than an easy snug up when putting in the new orientation screw.

@two_seasons do you know the size of the pin? Is it a pretty universal part? Thanks for the advise by the way!

Can't remember what size it is. But, if you take it over to your local hardware store, they can use their micrometer to find out.

I do recall using a 1/4-20 (once it's drilled, tapped, and HELICOIL'ed) but the length of the screw eludes me. Your hardware store will become a greater resource over time, believe me.

Also, another thought. When you need hardened screws, you best resource is Fastenal. Excellent help and always have what I need.

When I did a pad change a few months ago, I realised the pin was stripped so I split the caliper open and cleaned it while I was in there. And put it back together without removing the pin

I have a '99 M2, and just stripped the pin that holds the pads in the front caliper. I was able to drill out the bolt and chisel out the shell, saving (most of) the threads. I chased them with a 3/8-24 tap. I used the rear pin to check the threads, and it went in fine.

Now I just need to find a new pin! I'm supposed to take the bike to my son in a week, and the only supplier on eBay is in the UK and won't be here in time.

Does anyone know of a domestic source? I haven't gone to the HD dealer yet, but based on the last time I went for Buell parts, I'm not hopeful. They practically recoiled in disgust, I had to ask for sportster parts to get what I needed.

Look up St. Paul Harley Davidson. Ask for Lance. He works hard for Buellers.

Thanks Two_seasons, I'll do that in the future. I was able to find a Nissin pin(caliper mfr) that worked at a Yamaha dealer. It was a Moose Racing part 1702-0111, though the bag it came in was from Shindy Products part #08-056. It was $8.95.
