Can anyone tell me how much of a job it would be to replace my S1 camcover with say a cut jobber. I've never been in the motor, besides rocker box gasket replacement, just wondering if it's a big job. Thanks, Lee

Are you talking about getting your cam cover cut down? I don't know of anyone doing exchanges or just selling covers already cut down.

I can't tell where you live from your profile,
but Nallin(CO)shows a cutdown for $95.00. I would bet Cycle-Rama(FL)is equipped to do this also.

I don't know if bubba(NC), dave(IA), or spidey's(MI)dealerships(badweb sponsors)offer any machine shop services. I know of a local machine shop(MN) that does them too. Some guys on the board here have done their own. A quick search of the KV came up with these examples. General consensus is to keep the dowels to insure proper positioning of the cover.

Tim, thanks for the info. Yeah I have a cut cover already in mind...I was just wondering how hard or easy the job would be to swap. Is it just a simple job like pulling the old off or do you have to pull pushrods, etc.? Lee

Its recommended to loosen the rocker boxes to take the spring pressure off the pushrods/lifters/cams so potential damage to the cam bushings is avoided.

If using a cam cover not originally on the motor, the cams should be test fitted in the cover to insure they spin freely. At this point you would have to remove the pushrods and lifters.

I definitely had to pull the rocker boxes. The new metal gaskets make the job worth doing anyway if you still run the paper ones in there. I looked and tried, and I have NO idea how you could get the cam cover back on there without pulling rockerboxes (though people claim to have done it).

Another reason to go in there besides just aesthetics are to replace your oil pump drive gear. A non trivial number of them here have broken, grenading engines. Mine, at 10k miles on a cyclone, showed significant wear (at least 30% gone in places). You can inspect the gear by dropping the oil pump and looking up in there with a dental mirror, the replacement gear is cheap.

I also had a defect (probably from the factory) with my front exhaust cam.

So pulling my cover to replace my oil pump was a PITA, but time well spent. New better rocker box gaskets, at least another 15k on my oil pump drive gear, and a cam disaster averted.

But I was in a hurry and did not cut down the cam cover while I had it off, which is a shame.

One more thing... to actually remove the cam cover from proximity of the bike, you have to take apart a deutsch connector and thread individual conductors out from under the starter (as I recall). This is absurd, but thats the way it was built. This can also be a major PITA. You can remove the cover and support it withing 5 inches or so of the bike without removing that wire though, which is what I did. It sat there bungeed to the bike on a milk crate for the duration of the job.

Any XB owners out there look at this yet? Do you still have to pull apart a connector to remove the cam cover from the bike? Anybody else know any tricks to avoid this?

That's the way I had to do mine when I cut my cam cover down.
The connectors can be a bit tricky the first time, just go slow and look carefully at how they are put together. Or, check your service manual. Thay have pictures!

I cut my cam cover down by hand. It's not hard to do, just time consuming.
I used a band saw for the big chunks then lots of fileing.
When it was done the way I liked it, I had it powder coated to match my Blue Streak paint.

Nallin is all set up to do it on a CNC. It is amost exactly like I did mine except I think they leave a neat little "hook" detail on the front.
At least that's what's on Suzy's S1.
