I'm rebuilding the front brake calipers and have the "shells" separated. The manual has a description of using compressed air and wood blocks to pop out the pistons. It works fine for the largest piston. The rest however ...

Isn't there a a piston removal clamp or pliers? I seem to recall something like it but can't find it.

Any good suggestions?

Also, on the PM caliper there are small holes in the facing surfaces that look like they might be for some sort of alignment pins. Anyone know if that's the case? There were no pins when I disassembled.

HD's Brake Caliper Piston Remover part number B-42887. This is from the service manual for my 2000 M2. The M2 also uses Nissin calipers (though obviously different), so I imagine this tool should work.

Thanks for the number Erik. I'm sure you're right - the same tool should work for both PM and Nissin calipers.

I bet it's one of those unobtainium Kent-Moore tools. No such animal mentioned in the old S2 manual.

Here's what I did:

1) reassemble caliper and insert wood block between pistons.

2) blow air through the banjo bolt hole to push pistons out to where they hit the wood block. The larger pistons popped right out. The other 4 took quite a bit of air.

3) 5 out of 6 pistons could be pulled out by hand

4) to pull the last piston, which was stuck in there good I used heavy duty, medium sized snap ring pliers set to "spread". I cut 1" of oil hose in half and used the pieces to pad the outside of the snap ring plier "arms". I then clamped the padded "arms' inside the piston and used the pliers to rotate and pull the piston out.

There is no substitute for stubborness and cunning!

I did something similar to rebuild the calipers on my Volkswagen Squareback many years ago. But I did not have a air compressor so I used a grease gun with a needle point grease injector. It took a good soaking in kerosene and some time to get all the grease out.
