Thanks for the part number John and offer for the loaner. With the snow and all I'll keep the Nuked Demon in the garage for now ... no hurry. It was enough to get me to the new part number S1121.G for the Race Pro Series Header bracket.

I finally found not 1 but 6 at Modesto Buell 209.578.1330. Get this ... they stock 'em 'cause they know they break!! Deanna helped me out and they don't charge for shipping either. Did I see something about a trip to CA in May? :)

Quick question for all you Buell gurus out there:

I have a 98 S1W and happened to catch one heck of a deal on a V&H can for an S1. Problem is the bent pipe and i.d. of the canister are 2", my header "y" collector is 2.5" o.d. Can anyone out there tell me if the two different muffler kits have the same canister, i.e. same flow? I hope at this point to just order a new bent pipe, but if not I have a good deal on an unused V&H for an S1 (carbon fiber).

Blake, Just a stupid thought but has anyone tried a setup like GM uses for their manifold to head pipe? Stud(bolt) spring, and nut. Just thinking that if it could work for so many years for them can we not give it try? I wish I had a pic to show you but I'm sure you catch my idea.

Ryan: I'm guessing that was kinda the idea behind the spring that Buell does use at the elbow. The clamp negates the intended effect though. Maybe the spring was intended as a failsafe?

I'd guess for 2 reasons:
1. Provide some production variation of the mounting points.

2. I'd guess vibration reduction...but then that really doesn't seem necessary w/ the uniplanar mounting.

...now upon later reflection, w/ the uniplanar mounting, it seems that the exhaust should really be rigid mounted since all mounting points are at fixed engine locations...which moves as a unit w/in the frame. Hell, if sportsters aren't shaking rigid-mounted exhaust systems apart, neither should the buell.

Buellers,

After installing the updated front muffler bracket on my '99 Cyclone I noticed the muffler inlet does not slide onto the header nearly as far. It's bad enough to cause an exhaust leak and allow black soot to blow back on the header. Any suggestions?

The header won't push in farther?

Loosen the clamp and the nuts at the head.

Expand the opening of the muffler if needed.

The way it is now, I betcha the rear header tube is touching the frame.

Spike... I just put mine back on after polishing, and found the exact same thing...

I loosened the header studs, shook everything a little and whacked a few parts, put the front pivot bolt in, and things mysteriously lined up. Don't ask me how, would not have seemed possible given the way things were lining up (wrong) before.

Yeah, it's hard to tell from the picture, but it looks like there is a slight angle between the header and collector. On my M2 when I put the muffler back on with the original front mount I found it didn't take much misalignment to keep the header from seating fully into the collector tube. Do as suggested and loosen everything up, then start at the middle to get the header/collector interface better aligned/seated, then snug up the exhaust flanges on the heads a little, then ensure everything else is aligned all the way to the rear muffler clamps, and then finally start tightening up the whole assembly. It don't take too much misalignment at the exhaust ports to really swing that header/collector alignment way out of whack.

I'll let someone else use more technical terminology. :)

The rubber bushings in the new mount will move side to side with a little help. I bet if you move them towards the carb side of the bike a little, you will find that the pipe fits better.

Like V2win said the rubber donuts are meant to move right and left to compensate. i helped them with a little Armor-All and they will help you get everything aligned. The 2 y-supports I have the donuts are held in place by their expansion due to compression from the bolt. Sometimes it seems they are bonded in place but that is not the case. Loosen up those donuts to get them to move free and then reassemble everthing loose 1st then tie down the rear support and move forward making sure the header is seating in the ports on the gaskets (not real easy to see but it can be wiggled and felt.

Do these gaskets look right? The mechanic said they were reusable.

They are made with two steel rings with a lead type material sandwitched between. Better work for $4.50ea.

rhetorically. The answer was that thermal expansion would seem to be problematic for a Buell header that is rigidly mounted. See my calculations following the original posting of said question.

Skulley: I've been using those gaskets on the S3 for a couple of seasons. Seemed to seal better against leaks, and there is less of a risk of them pushing into the exhaust port and bugger things up.

I haven't personally installed one, but I met a guy who had one on his X1. He was happy with it, but he said he lost a few horsepower on the top end. The fit and finish looked quite good, and I'll bet it's pretty easy to install since you can do it one pipe at a time. If you search around there's a .wav file of it on Bub's website.

All right, installing the gaskets I posted above. I could not get a good seal with the collector mount tightend first, In fact not at all. Only after undoing the collector clamp would it seal. then the collector was off center by 1-3/4" toward the shock. not allowing the clamp bracket to fit right. Ferther inspection of the old mesh style gaskets proved that the pipes do not seat evenly, (which is a must for the steel gaskets). Maybe my race kit header is bent? I think Ill go back with the mesh gasket, as they will compensate for unevenness and seal.
Hay Bob if you want to try these gaskets send me $5 pay pal bucks and Ill ship em to you.
Anyone have a better gasket I could try?

Battle2win noted sometime back that thet had to "stack" the ScreamingEagle mesh (the small ones) exhaust gaskets in order to get a good fit. From what I've been reading here and other Buell places the manufacturing tolerances on the race header leave much to be desired. Tim at Westek said the whole reason he got into exhausts was because the factory race headers tend to fit so poorly.

I'm creating a new design for the rear bracket for the Stainless Specialites muffler. I basically cloned the new supertrapp bracket design, but I don't actually have one, so all I could do was look at this picture and make measurements off of the bike and Z bracket.

ST bracket

I put the slots in the bracket for the straps to go thru, and then it hit me: T-bolt straps can't be pushed thru those slots. A worm-drive clamp (normal hose clamp) certainly could. So the question is, do you think that quality worm-drive clamps are up to the task, or do you know of another type of clamp that would go thru the slots that would be up to the task?

My other option is to forget about slots, and just continue the part of the bracket in contact with the muffler ahead of and possibly behind the bracket vertical members, kinda like the front collector shoe. I'm not as crazy about that design because it cantelevers the sheet metal, and doesn't positively retain the strap on the bracket like slots do. I've not seen this supertrapp bracket in person, I have no idea what clamps/straps they use.

Does anyone have one of the new supertrapp mufflers with the rear clamp design shown above? What type of strap do they use? My ST has the two stainless bands that a bolt pinches together, same as the stock stainless specialties design, which I think sucks.

They use the T-bolt style...in fact, as stupid as it sounds, I've wondered how in the world they made it in the first place or how you'd ever replace one of those if/when it needed it. I'll take a close-up at lunch and post it.

Al,
The new rear bracket/band for the SS Boss is much thicker than the older version.
I measured 1/8" vs about .075 on mine (I have the old and newer version).
Do you think your modified version will be necessary for longevity of all the SS pipes?
Did your "custom" pipe cone with the thicker band?
