He quoted me $45, but when he told me he spent about twice as long as he originally planned on it, I gave him $60. Seemed fair.

I fixed a buddy's (Badwebber who shal remain nameless) cover, with a hole like that, on the bike. JB Weld, contact cleaner, and Harley Davidson "texture" spray paint. Can't see a trace of damage.
Approx. repair cost - $40, including 12 Sam Adams of which he consumed half.
Over 2 years with no problems, and almost good for a free beer every time I see him too.

It looks like your welded dude does nice work. It sounds like he has a soft spot for Buells

This is the first time I've ever worked on a motorcycle, so I'm hoping for the best. I'll let you all know how it turns out. Waiting on my gasket kit now, and I need to get a torque wrench i guess.

Ok,

Got all the parts in today and started putting it back together. Everything going well, until I tried to start it up - weird knocking noise under the cover that I assumed was the primary chain being too loose. Tightened it up a little, knocking gone - then I noticed the clutch not working. Squeezing it all the way does not let it roll freely - in fact it feel the same as trying to roll the bike in gear. I tried adjusting the clutch again several times, but I can't seem to get it to work at all. Any suggestions? Anyone dealt with this?

check out the clutch's adjusting-screw with the right adjustment.... sounds like yours is too loose

"tighten adjusting screw till it lightly bottoms.. and give it a 1/4-1/2 turn out"

Ok, going to give it a shot. Gonna take pics too, cause something doesn't look right to me. I loosened the cable, did the adjustment with the arm where the cable attaches all the way to the right, but when I tighten the cable back up, the arm is to the left, at about 6:00. Is that where it should be with the cable adjusted correctly?

ok, now for an even more newbie question. I found if I take ALL of the slack out of the clutch cable, I can push the bike in gear with the clutch in, but there is definite resistance. - Should it feel like the bike is in neutral with the clutch in, or is it normal to feel a little resistance with the bike in gear and the clutch in?

A little resistance is normal.But NOT skidding the tire.Once learned,this is an easy procedure.How's it going NOW?

Not all that well. Put it back together and was going to try to go for a ride, wouldn't start. Not sure if the battery is weak or if it is something else. Lots of clicking when I tried to start. Put a charger on it for an hour, but since it's midnight here in Hawaii, looks like I'll have to wait until morning to try it again.

Tire didn't skid, but more or less felt like someone lightly squeezing the brake while I was pushing it. Tire rolled, but there was definite drag.

Bit the bullet today and took it to a shop to have them adjust the clutch for me. Figured it was worth it rather than maybe get it wrong and burn out the clutch.

Anyway, back on the road again . . . Finally : )
