I finally got the bike running, and rode about 200 miles today and then when riding down the freeway, i shifted and lost all power. I got a ride and took the bike home to find air leaking out and the forward plug was sitting on the side of the cylinder. has anybody ever had this happen before? can the plug just rattle loose?

Yep, happened to me & I've seen it on the board a few times now. When mine came out, it ripped about half of the threads out of the head. The bike only had 1000 miles on it, I think it was cross-threaded from the factory. I doubt yours just rattled loose, I'd carefully check it out. I had the head replaced under warranty. Some have helicoiled it.

This happens fairly regularly because people cross thread the plugs.

manual recommends anti-seize and 15 ft-lbs IIRC.

course that's my '02 X1 manual.

To prevent any chance of cross-threading I tighten them with my fingers until they're flush with the head. If fingers won't turn them that far then you're either cross threading or should clean out the threads in the head with a tap.

btw the 15 ft-lbs feels pretty damn tight but so far there are no signs of damage to them.

happened to me while I was 200 miles from home. Don't know why it happened but I do know my dealer was the one who put the Pro-Series plugs in before it happened. Needless to say that was the last time ANYONE worked on my bike.

Dr_greg posted 3 or 4 long threads on his spark plug saga late last year. Here's a link to one of 'em.

http://www.badweatherbikers.com/buell/messages/142 838/411987.html?1226521886

He elected to rotate the engine forward, disassemble the head and tap it. He ended up having to disassemble it twice because the gaskets didn't like being reused.

Others have tapped the port without removing the head by positioning the crank/camshaft so that the intake valve is all the way open, then applying air pressure to the throttle body while turning the tap, forcing debris out the top of the cylinder between the flutes in the tap (eye protection would be a given, there). Still others have just replaced the head.

It's natural to worry that the cause is the spark plugs being installed too tightly (I find myself in that camp), but too loose is a problem, too, and supposedly could cause the same thing to happen. It's hard to know after the fact just what caused it.

I ended up replacing my head. Since I was 200 miles from home on a Sunday and someone had one for me, I just replaced it. Hell why not, it was for free. : )

B-day passed in Jan. Here's a couple of pictures of the little guy, he's growing that's for sure. She's doing well, almost done with school. We used the first one for his 1st B-day party invitation.
