Ok, so I've been trying to buy a new primary cover for my 2005 XB12S. My local dealer has gotten in 3 different primary covers that aren't the same as my 05 cover.
The hole for the shifter shaft is different. It's machined for a larger seal and bushing.

I was informed by the parts guy that HD told him that they had a batch of covers machined wrong. (That was after the 2nd one came in.) Now the 3rd one came in yesterday and it's the same way.
I'm wondering if they were really machined wrong or maybe this is the only style cover you can buy now.

I'd hate to have my dealer get in more covers and have them all like the rest if there really is a redesign and waisting more riding time.

I'm trying to be patent with my dealer as they figure this out but it's been over a month since I ordered the 1st cover. They're trying and it seems like they're doing everything they can to get this resolved.
They even have a newer style shifter assembly on order (free of charge) to fix this issue if that style cover is the only one you can buy now.

It seems like Buell redesigned the shifter assembly in 07 or 08 to a larger diameter. And the case hole for the shifter was changed to accommodate.

Anyone know if there is a new update to the pre 07 primary cover?

It seems like if I put in the newer shifter assembly, seal and bushing for these covers, that it should work.

Anyone know for sure if the shifter assemblies are interchangeable?

Hey man - check out Ironmachine.com. I recently ordered a black primary for my '06 and I remember them having primarys listed for '03-'05's.

06 is when they changed the primary cover, and the bad batch issue is news to me.

there's no problem with how they made it.... they've redesigned the shifter shaft to a larger diameter, thusly the hole through the primary has to accommodate

The 3 covers that were ordered were for an 05. They should have had the smaller diameter hole for the old style shifter shaft if I'm not mistaken.
But all 3 came in with the larger hole.

The part number you are after is:

25543-02 HD

Atleast this is the number that is STAMPED on the inside of the covers...!

I don't have a cover in front of me but that does look familiar. That would be the casting #.
And yes if you guys are wondering the covers that have been ordered have been part # 25542-04.

Does anyone know if the only difference from the 04-05 cover(25542-04) and the 06-09 (25542-06) cover is the shifter shaft hole?

Could it be that the manufacturer just boxed up the wrong primary covers?

The earlier covers may not be avaiable any more, YEs that is the casting mark on the inside of what I have, and YEs I wd. think thats the only difference unless one was for black and the other for the xb 12 color...Since xb 9`s were all black that I can recall..
The casting number on the inside I think is the HD part number as well Not sure on that though..

I just went through that. I ended up upgrading my shifter shaft to the larger diameter one. It was cheaper than I thought and didn't want to go through the hassle of ordering and reordering all over again!!

I'm glad I'm not the only one that ran into this. I ended up upgrading the shifter assembly as well.

I also got a different story from the parts guy. Buell told him that when the cases were getting machined, someone got the 2 different covers switched.
So they're still making the 04-05 cover. There was just a mix up.

I wish I would have known from the beginning that the cases were just switched. It would have saved me a lot of time.
