Ok, after a 10hr frame swap and reassembly, I now have a gas leak. I put a gallon or so in it after the bike was put together and it held for 2wks until I let it run to operating temp. Next day I went to the garage and had the remaining gas in a puddle. I know what the problem is. The guy I had helping me is an old school Harley guy who used the old school Harley method of putting the fuel pump in the new frame: A RUBBER MALLET. I got a feeling it tore or tweeked an O-ring. I do not want to pull the frame or even the swingarm to pull the pump. I think I can pull it out far enough to get the O-rings exposed. If I can, do you think RTV gasket maker or some sort of gasoline resistant sealant around the O-rings would work? I have everthing back together and don't want to go thru the hassle again! Help me please!

Never had any luck w/sealant in/around gas tanks.

I 'believe' the pump can be removed by jacking the bike up and removing the rear shock, dropping the swing arm down far enough to remove the pump.

Just checked my '08SM, and it can be done. They do advise loosening the rear axle to be able to remove the drive belt idler pulley. And putting a rag between the muffler and swingarm to prevent cosmetic damage.

Hopefully someone here who has done it will chime in. Hope this helps, Dave

yeah, you prolly messed up the o-rings.

Why did you use a mallet? you're supposed to tighten all 4 bolts in small increments keeping the fuelpump going in straight. A lil motor oil on the rubber o-rings helps too.

You can probably replace just the rubber orings without removing the rear swingarm.

Don't use gasket stuff. Get the right parts adn do it right the first time so you don't have to do it over.

Like I said, it wasn't me. By the time I knew what happened, the mallet was being swung. Oh well. I ordered the O-rings from the nearest dealer (45min away) and am loading it up to take it back down to his heated shop. This time I put the pump in. I hope it'll just drop far enough with the shock off. Find out next weekend I guess. Thanks a ton!

Yep - it's the O-rings. Sux.

You can't ever re-use the o-rings once they have seen fuel.

I keep a spare set in my tool box - just because.
