I've got an '03 XB9R. A couple months ago I had a meltdown of the rear piston and rings. It took about a month to get parts and machine work done, and put the bike back together. It ran stronger than ever, but it leaked oil from somewhere in the rear cylinder top end. It's really hard to see in there, with the fan and the fairing, and the frame in the way. Not a huge leak, but big enough that my right boot was covered with oil after a 10 minute test ride.

So I thought maybe I didn't get the rear rocker box torqued down right (although I know I did). Rotate engine, re-torque, and test ride. Still leaking. Okay, that rocker box gasket looked a little funny, even though it was new, so rotate, replace gasket, and test ride. Still leaking. Well, I read on this forum that rocker boxes can warp, so rotate, take the rocker box to the machine shop, and have them check it. They took .006" off, but the low spot was on the opposite side of the rocker box from where I thought the leak was. Reinstall and test ride. Still leaking.

By now this has taken the better part of three Saturdays, and I'm still not riding, and I'm out of ideas. It doesn't leak in the garage, only after five or ten minutes on the highway, and I can't tell where the leak is. I just have oil on the top end and everywhere below. So I'm reduced to simply shining a work light into every area on the engine, when I see... the rear intake pushrod o-ring is sagging down a little bit, so that when I look straight up in there I can see the o-ring. I figure there's no way that can be it, but I rotate, pull the cylinder head, and the rear exhaust pushrod o-ring is torn. I must have done it when I put the head on. Replace, reinstall, and test ride. No oil leak!

Life is much better on the road than in the garage.

You cannot plane off rocker boxes.You now need a new rockerbox.

Sorry i cannot diagnose where your leak is,

Those pushrod O-rings are quite the little pain in the arse. Aint they ? As for planing the rockerbox, where was the metal taken from ? Top, center, or bottom ?

The metal came off the bottom, with the low spot being on the corner nearest the intake valve. That didn't fix the leak, but the rocker box doesn't seem to be giving any problems.
