I installed a Buell race muffler recently. I installed it following the directions in the service manual which means I re & re'd the idler pulley.

I took the bike for a shakedown ride today and find that the pulley is rubbing on the exhaust tip.

What have I done wrong?

I believe there was an issue on the mufflers being interchanged from 9's to 12's. There is info on here if you look for it, but I cannot remember. I have had this happen, and so have others....I don't think you've gone wrong.

Exhaust straight (twisted)? On header all the way?

I can't seem to find anything in the knowledge vault or in a search for this problem.

Exhaust is straight and not twisted.

Does anyone have a solution?

My solution would be to notch the exhaust tip with a grinder. But that's me.

Had the same problem. Mine was off an 03 Lighting and I put it on a 07. The mech at the Harley dented it in (only the outside tube) to fit the different size pulley, you cant see it on the bike, its like elongated and the pulley hides it. I then had it jet-hot coated. The 03 has a different belt and guard, pulley, etc. Still works and sounds good.

I searched "race muffler clearance". Maybe this will help you? It looks like a dent is the easy way out. Your muffler should already be marked, now. Pull the pulley, and Whack!
