I have an 04 XB12R and after trying to adjust the clutch, when I sqeezed the clutch lever I heard a pop. I removed the clutch assembly that the cable is attached to and found that the housing where the adjustment rest is broken off. This is a little thin lip on both sides that I'm speaking of. What the heck? is there a fix for this. HELP!

$213. ....A new primary cover? "Sounds" like it was overtightened compressing the clutch.Then pulling in the lever surpassed(with too much force?) the stroke,breaking off the housing..bummer...but an easy fix.IF 'YA KNOW HOW TO WRENCH.Do you have parts&service manuals???

The adjustment screw behind the "derby" cover generally gets screwed in(after first removing the spring and lockplate) clockwise to lightly seat.Then back it off 1/4 turn.Reassemble,then adjust the cable adjuster till the clutch handle has about 1/16th freeplay..

No manual, but one ordered. It looks like if it's adjusted correctly it doesn't rest on that lip. If one side is still there, is it possible to make it work. I can "Wrench" so is there a fix that you know of until I can order a new cover? Thanks for your quick response

No....not if i understand correctly.Even if you could get it to work,after a few cycles it would come apart and strand you.JB weld?
Or got access to a tig welder for aluminum?
A big MAYBE. $213.+ 1 week tops

If I am reading you correctly, you should be able to take the cover to a machine shop and have them tig fill the opening, then machine in a new rest. It is there as a seal to keep the primary fluid from leaking out so it doesn't need to be that tight. Your clutch adjustment is halfway up the clutch cable. Its possible the clutch cable housing was adjusted too tight and bound up as you were turning while riding, putting extra stress on the end that screws into the primary case.

OB.......you said " i would think there would a warning somwhere on this subject" first thing that comes to my mind is ....someone that would like to shift the "blame" of their own poor judgement to someone else .(wah,wah,wah!)our world is full of people who do not take responsibility for their actions.(lawyers take advantage of our ins. co.s etc. because of the bad judgement of ignorant people that leaves smart asses such as myself to "pick up the tab" etc.) oh, and i consider my "smartassedness" to be a GIFT ! ( please "get" a sense of humor!)

That is good information for sure. I have come with a possible solution. If it works I'll post some pictures of the temp fix. Heck an improved version of what I'm making for it would be a permanent one. A friend of mine has a milling machine and I’ve been playing with it. I’m putting it all back together today and will see how it works.
What lead me to adjust the darn thing to begin with was. I was pulling up to my house and squeezed the clutch to stop and there was no clutch. I had to hit the kill switch. I believe it was partially broken at that time. I took it to the local Harley mechanic and he seems to think that’s what happened also. When I re-adjusted the clutch, it then broke of the already weakened housing “Lip”.

I wasn’t trying to shift the blame to anyone. I don’t know how you read that into my comment. Either way no problem here. I was looking for help/experience with the problem at hand and not off the wall comments about my character/abilities.
The shear nature of a text message lacking connotation, normally results in this type perplexity.

I got it all fixed without having to order a new primary cover. Took some time, but had fun doing it. I'll post pictures later on.
Thanks for all your help, maybe now I can help someone with the same problem.
I'll post a step by step procedure of the repair in the knowledge vault.

Great! I'd love to hear what worked. Whenever I try stuff like that it seems like a fifty fifty shot. The stupidest fixes sometimes last forever, and doing things right seems to generate no end of other problems.

You should have seen what terrible things I did on some poor innocent Toyota Sienna rear brake drum this weekend... Good thing replacements were cheap and in stock at Auto Zone... : (

get a new primary cover .
i had a similar problem and i wasted my money taking it to a machinist to get it fixed, but ti only lasted a week til it broke off again.

I don't think his is going to break off any time soon.
It's now made of galvanized steel from a junction box cover AND its bolted thru to the derby cover.

it's really just a plate from an electrical outlet cover (round) but I just used it to see if it worked. I'm replacing it hopefully this weekend with a different type of metal (stronger). I have been riding it and it has never felt so good while shifting. Adjusting the clutch is mostly responsible for that, but either way it sure is nice.
