The reason to change from head bolts to studs is really frequency of disassembly and achieving more accurate head to cylinder to engine case tension. Aluminum threads do not like multiple assembly cycles before wearing out. With studs, you install them once and the wear occurs steel to steel at the nuts, not at the threads in the engine case. A word of warning here. Correct torque puts the stud or bolt into stretch, but not so much stretch that permanent deformation takes place. The amount of stretch much absorb the thermal expansion of the aluminum of the cylinder and head castings without increasing the tension and without stud/bolt permanent deformation (yield). As you can imagine this isn't so simple. Buying a stronger bolt or stud is not hard to do, but too stiff or too flexible is a problem. In the case of too stiff, cylinder and or head warping will occur as metal expansion must go somewhere. Too weak will also cause reduced clamping force and gasket failure. It is a fine balance. This balance is achieved by using the correct material and the correct waisting of the fastener. I have not done the exercise yet to determine the correct dimensions and material, but I will. Perhaps ARP has, I do know that EBR has asked ARP to advise. What I am saying is that the task is not a simple trip to the local hardware store to resolve.

I'm trying. I just want my damn bike back. EBR was awesome enough to get my gaskets here today so they've been dropped off and perhaps if they don't totally suck I'll have my motor back tomorrow!

After try number two, same thing. Looks like it's more than I can handle. I might try to find another block in the future or I might just part it out. I dunno, too much time and money already to just throw more at it when there is zero chance of getting it to the dragon for Buell viii. They can't all be winners

Thanks for the encouragement Rick,but it looks like I may just be parting her out. She's got all the goodies. Drilled stator rotor,ecm, every part is new except tires. Brand new fuel pump, belt, etc. If anyone is interested

from what i've seen here at BWB, a reliable buell mechanic can be hard to find.
I hope you find a solution..

that being said - i could be interested in the rotor and/ or the ECM if you do have to go that route (and i can afford it of course)
wish i could help you find a better solution

So the dealer won't stand by their work and fix it right. That's BS. If they put the kit in they should be fixing it. I think I would buy a good used engine before I got rid of the bike. Unless its more than you want to spend. I've seen them used for less than 1k.

Forgive the temper tantrum. I'm not parting it out. I will get this #! $@!#&#!%÷×÷! $@$ bike running if it kills me. Ordering a block tomorrow morning and hopefully the third time is the charm. More than likely it has nothing to do with the bbk install or the dealer. If it does though.....well who knows. I'll cross & probably burn that bridge when I get there. I've said it before, but buell nation is the best group of people I've ever known. Thanks to everyone and a special shout out to Dean Adams and Adam Wells. To be continued.....

Turns out it was a bad clutch cover gasket. Since it was brand new out of the package I didn't inspect it as well as I should have, it had a bulge....kinda like a build up of extra material. It really wasn't much either I barely noticed it when wiping it down....I guess it doesn't take much at 17.6:1 compression! J/king!
