I was fixing a bad brake light today and after I was done I saw this...  So I pulled apart the plug removed the burnt insulation and repaired with marine grade heat shrink...  Hope this helps it, I have not had any charging issues lately and I don't want to start. | ||

It looks to me like you had a bad connection there. A loose or dirty connection can cause it to get hot and burn the insulation back like that. If it was over current burning the wire, it would be burned over the entire length of the wire, not just by the connector. I would check to make sure the connector is clean and tight. | ||

The connection was good I'm thinking it was caused cuz I had the wires (the burnt ones) folded back over the plug trying to keep things neat and they were zip tied. So my thinking is the fold caused it. | ||

Ok Rob_1, rode the bike home today after work about 33 miles 98% freeway avg. speed 85-90 in So. Cal. heat actually kinda nice today. Anyways checked stator output. At 3500 rpm... ab-40; ac-40; bc-41so all good and even is my assumption. The plugs are pretty hot but I can hold them and I can put and hold my finger on the r/r mounting plate. I don't have a laser temp gun (need to) so not sure the temp but would guess around 95-100? I used to weld for a living so don't know if I have all the feeling in my hands. | ||

Looks like all is well. My 04 Tuono had stator plug overheat problem. The fix was to solder all wires at the crimp on both sides of the plug. It has spade type connector. My 09 1125R burnt just like yours, it's still at the dealer under warranty. Thanks for the info. |
