To begin with, couple weeks back I had to idle my Uly 9 miles back home on back roads when my grip didn't make the engine work any more. I suspected a broken cable or throttle shaft, but when I got the top engine exposed in the garage they were fine. Turns out (dummy me) the right grip's glue had let go and the grip was slipping on the sleeve... That said when I was messing with the throttle pulley I noticed a LOT of slop and actual sideways movement of the plate before it would start to rotate open.

Pulled the cables, pulley and spring and sure enough the shaft was wobbling around in there. Dug out the front bushing and it was so shot it was hard to get consistent measurements of it. Got some dimensions of the assorted TB parts I could reach, then I wrapped the old split bushing with Teflon tape and jammed in back in there.

That actually worked for a few miles until it got sloppy again but I knew what I had to do. Hit the internet for 5/16" ID bushings, after a lot of searches found these little gems:
http://www.mcmaster.com/#6627k411/=zfyqc5
I ordered 1 each 1/4"L and 1/2"L, based on my estimates from the worn front bushing. Figured I could work with them if needed.

When they arrived I went to work on the 1/2" first. Taped it to a drill bit and turned down the outer flange from 9/16 to about 7/16 with my daughter's drill press and a file, then trimmed the excess length with a razor saw. That PEEK material is pretty tuff stuff, took some respectable pressure to work it down.

Slipped the new bushing in and it worked pretty well, took out most of the slop but there was still some movement at the back so I decided to wait until yesterday to pull the TB and replace them both.

As a bonus I found my long lost Tootal TB shaft and decided to go for it since my stocker now has 103K on it. Tootal you have mail...!

So here we go, Dremeled the ends off the screws and they came out easy:

Stock shaft is trashed, note the wear where the bushing rides, no wonder the new one still had a little play:

Stripped and cleaned the TB, ready for reassembly:

New PEEK bushings in and Tootal's custom shaft, I used the 1/4"L one on the TPS side and in retrospect I didn't need to turn down the flange diameter:

Slid the plate in and set the side to side clearance in the bore, held it in place with a spare screw while I got the supplied ones red Loctited up:

Replaced the spring, sleeve and felt. Careful when installing the pulley, don't trap the spring:

TPS, fuel injectors and rail with new O-rings:

Checked my work. Screws Loctited and tight, plate closes NICE. Shaft play nearly imperceptible.

New intake rings, I just love these things and have mixed success with them, but Silglyde seems to work ok:

Buttoned it all back up and man it's better! No more sticking throttle, snaps shut all by itself, opens smooth. Very happy with the effort!

Very appreciative also of Tootal for going through all the trouble of building these replacement shafts for us, save my butt in this case since that worn shaft would have chewed up my new bushings.

More to come on another idea I have for these TB's...

nice write up, headed into same project. question on the sleeves. were the oem some type of teflon impregnated material or is that even relavent; also is it recommended to set up tootle shaft(i too have mine still sitting on the shelf) for the early '06 TPS, since those are the ones that can be sourced from the ford mustang? mine is '06 but was built with '07 style TPS, and i understand they are only available as a buell product. injector o-rings also recommended while throttle body out? did you need a special injector puller to remove? and are the o-rings special? sorry for so many questions.(OCD)
thanks for your input. for that part, thanks to all here at bad web who contribute so that lurkers like myself can keep these running.

Inspiring is all I can say Dean!
Bookmarking this thread for later reference.

Do you think the TB could be machined to accept ball bearings instead of bushings?

Thanks guys, appreciate the comments.

Smorris, I'm not sure whether the pre-'07 TPS would work on your '07. I'm not sure why they changed the pin orientation, or why they machined down the diameter of that end a bit for '07 also. Maybe the drum of the '07 TPS is smaller also to prevent fitting it to a '06-earlier. If the voltage range is the same I would try it if it were me. Tootal's shaft can be pinned either way, and is turned down like the '07.

The stock bushings are some sort of polymer and split, they must be pretty durable since the shaft wore out bearing against the front bushing. I like the PEEK's I chose, they're designed to run dry, and not expensive. McMaster had several variations of the type, some cheap and some WAAAY not cheap. Injectors are easy to R&R, push fit and I use Fel-Pro ES-70599 injector rings with a little oil film on them.

Tom, you're reading my mind... the other reason I wanted to take it all apart:

Not sure of the depth at the back but the front looks to have enough meat for maybe even 2 of these little beauties, and a bushing at the TPS side...

Just got back from Buelltoberfest today. I need to prep a couple of shafts and I am dealing with FMLA and MetLife issues. Jeeez, I take a week long trip and everybody needs more paperwork! So, yes I have plenty of shafts and with a little work a few of them will be ready for sale. I need to get back to work so I can properly prep the rest. When I had them made they only worked on 06's so I modify them now for all years.
