Can I get away with just repairing the chaffed wires on the fuel pump? I was thinking of using some shrink wrap tubing to repair them. Lot's cheaper then replacing the pump.

Id say yes. As long as the wires are protected well they do not know if they are wrapped with something you put around them or the original coating. Just make sure what you use is gas resistant.

Ps how many miles. I have a 2006 and know that I will have to do this sooner or later.

Yeah, heat shrink will work fine. I re-routed mine so they did not have to run over the sharp edge, some folks file the sharp edge to round and run them back in that spot. Don't forget a new pick up screen and fuel filter while you are in there. You need two big o rings, vasoline will be your friend getting them back in.

I've got about 70k miles on my repaired fuel pump wires. Do a good job of splicing and protecting them and don't worry again until the pump fails from age.

I've been dealing with an intermittent stall issue for quite a while, and have been approaching it as a heat aggravated shorting issue somewhere in the wiring. What are the symptoms of shorting fuel pump wires? Will the CEL come on and exhaust valve cycle when the bike cuts back in? That is what I am experiencing but have not checked fuel pump yet. Thanks.

No CEL. My Symptoms were the fuel pump was trying to prime on all the time.

I get the priming cycle each time, but also the CEL and the AMC valve cycles--sort of acting like when the kill switch is turned off and back on. I jumpered that and the switch, at least, is not the problem. Just wondering if it's worth pulling the fuel pump for a look. Others have mentioned that the screens may be clogged, but I don't get how that could be temperature dependent.

When mine failed the power wire chafed, shorted, blew the pump fuse and I was pushing. About as fast as reading this post.

I pulled out my pump today, with 17k on it. The insulation was chafed, but no wire exposed yet. If I waited any longer, there would have been a problem. I filed down the sharp edge, shrink wrapped the wires, and changed the screen. I used new o-rings but I have heard some folks use the old ones with no leaks. This should definitely be checked by everyone with an `06. When was the pump revised?
