Would it be possible to bore and sleeve a pre-2010 rear wheel to accommodate 2010 bearings, spacer, dust seals, axle and little spacer. Hate to see the original wheel just sitting there un-loved. Seems that a guy of your machining background and capabilities would be able to figure this out if it is at all feasible.

I know your question was for Tootal but I do believe that the old wheel could be sleeved to accept the 2010 bearing setup. The problem I see though is that the sleeve would have to be bonded to the aluminum wheel to prevent lateral movement. Something would have to keep the sleeve from moving sideways and I'm not sure if a press fit would be enough. Also, unless you can do this machine work yourself, it maybe cost prohibitive.

I do believe though that you may be able to bore the old style wheel to accept the larger 2010 bearings. You would only be able to install one on each side, but these bearings are so much bigger that it may be all anybody needs. You may not be able to bore the holes deep enough to accept the additional 2010 seals either. I don't think there is enough aluminum to do that. If you did bore the holes deeper, you would have to figure out the correct length for the inner spacer and cut it down accordingly. One more thing to consider is the distance from outside of one bearing to the outside of the other would have to be kept as original to provide for belt and rotor alignment. I think the old axle could be used because the outer diameter is the same on the old axle and the 2010. There would be many considerations to make this work.

A couple of the pictures you compare rotor side to pulley side, at least the threaded hole sizes look different that way. It would be real interesting to either sleeve it or just bore for a 2 bearing setup like you suggest. If this could be done right for 300 bucks or less then I think it would be worth it. Certainly having that spare wheel isn't going to do me any good as is. But, it I could get it modified then I'd have a usable wheel. That sleeve could be welded in place.

The pic titled "2010 wheel bearing bore" may be from the rotor side. I really can't tell from my pics. I know the other 2 are sprocket side, very obvious. I'm not sure how I screwed that up. Either way though, if I remember correctly, the bearing bore looks the same, as far as diameters are concerned. The 2010 bore is much deeper on the 2010 wheel sprocket side though to accommodate the double bearings and seal. Good catch Electraglider 1997!

I still have my 2008 Black XT wheel and it is darn near perfect yet. Only a few tiny scuffs if held in the right light, barely visible. I plan to keep it as long as I have this bike, just in case. I do spend a little time thinking about what I can do to use it again, if I ever need to. Always open to new ideas! Thanks.

Sorry for the late response but my PC crashed this week and I finally got it running yesterday and am copying all my files to an external hard drive before it crashes again!!
Anyway, I just went out and looked at my old wheel but the bearings are still in it but from what I remember there wasn't enough meat to bore out for the larger bearings. Now you could bore it out completely and weld in a solid aluminum bar and then indicate that in a lathe and bore it out for the 2010 bearing set up. The hardest part would be making sure the weld was strong enough. Also you would have to bore it past the pulley and disk bosses and remachine them after welding. To pay someone to do all of that would be more than buying a back up wheel! Doable? Yes. Worth the hassle and money? Probably not. IMHO
