I recently had my Uly serviced at the dealership and it was reported to me that the stator plug was leaking oil. I was told that this was a common occurrence on Sportster and Thunderstorm engines. I was also told that the only fix is to replace the stator.

So my questions are:

1) Is a leaky stator plug really a common problem?
2) Is the only fix to replace the stator.

My reaction to this is WTF! Is it really necessary to replace a major part that is in perfect working order just because a 1/2" plastic plug is leaking a little oil?

It was also pointed out to me that my clutch cable was seeping a little oil at the point it enters the primary case. I was also told that the only fix was to replace the clutch cable. I find rather ridiculous that some fairly major and costly components have to be replaced outright, just because a little oil begins to seep from a single minute location.

Anyone care to comment.

RE: stator plug- open her up, gob her up with some RTV and call it a day.

RE: clutch cable- remove cable, replace o-ring washer and CAREFULLY reinstall cable (I say carefully because it is easy to break the cable threads where it enters the primary).

When you say "open her up", to what extent does she need to be opened? Are we talking, rotate engine, remove many parts, split cases??? How big a job is this?

Remove primary cover, remove clutch assembly, crankshaft sprocket, and primary chain. Remove 2 small screws and small sheet metal "guard" over stator wires. Disconnect stator wires; pull wires and plug out of hole through engine cases. Clean oil off opening and stator wire plug using degreaser. Apply RTV to plug and insert back through hole; reassemble.

Not too bad of a job.

You MIGHT be able to get to it without removing the primary gearing. I recently replaced my stator, and took this pic. Tough to see everything, but the black plug a the upper right is the rubber plug that goes through the case:

It's a bit of a job for a man with limited tools & space, but I'll look into what resources I have. I kills me that the dealer will only replace a part, rather than fix a problem. Are there no real mechanics in the world anymore?

Here's a photo of my "terminal" Uly engine with all the parts out of the way. You might be able to get to it with the primary chain still installed; it's certainly worth a try.

If you're going to use "RTV" I would suggest getting some that is specifically for sealing oil. Permatex 81182 Gear Oil RTV Sealant is rated for gear oil.
Also, make sure the wire harness plate does not have a sharp edge.

Great point. When installing my new stator, I bolted it in, ran the wires, gobbed a bunch of RTV between the wires and that plate, and let it set up overnight before bolting the plate down solid. THe old stator wires were pinched pretty good and almost worn through.

+++ on the RTV let it dry for 24 hrs.
this is a common problem with all newer HD engines TwinCam,Evo etc.
Piss poor design.

Rubber, oil & heat; not a good combination under any circumstance.
