Found what I think might be the answer to the problem in that the Buell muffler is not US Forest Service Approved and an approved arrestor is required for all Forest Service roads, off roads and all BLM lands. Fines are steep, fire danger is real.

Introducing the Cobra Sparky Spark Arrestor, USFS approved:



Bad news is that the smallest diameter it comes in is 2 1/4" - the Uly pipe is 2". I started by wrapping a few rounds of metal tape around the end and trimming off what hung off the elipse.



Then I cut some more slots with the Dremel to help pinch the 2 1/4" down to near 2" when I tightened up the hose clamp.



Once fitted on the pipe, I drilled a small hole and put in a screw. This is to keep the arrestor from sliding off the pipe.



Next step was to put a couple of more wraps of metal tape around the end to prevent any back flow, then tighten the clamp being sure to have the screw under it so it does not work its way out.

Rear view mounted.



Since I don't want a spark arrestor while I'm riding the tarvy, the Sparky has a removable spark arrestor inside. There's a snap ring that holds it in.

Hows the clearance on that with the swing arm in full travel? I have a race pipe 2 outlets so I think I'm screwed on the spark arrestor when it comes out the right side due to my chain conversion.

I'm curious about the clerance as well. I was looking into doing this same thing, but though for sure I'd have to cut down the factory tip so it had a bit of an outward angle to avoid the back tire.

Clearance is good. The frame goes up upon compression of the rear. The biggest problem is ground contact. I thought about trying the thing without cutting off the end of the pipe but am going this route first.

Rotorhead - I've been giving some thought to the chain conversion, am curious about the details on yours.

Itileman, I'm going to be putting on that same one (a pal tipped me off to it) cool beans on the install and pictures. I will order one this weekend. I have chain drives on all of my XB's and will never go back to that stupid rubberband. I'll be at the MT1K and the WF so you can check it out there. I would show pictures but I'm just not savy enough to pull it off.

check out the Erik Buell Racing site for some of the chain drive parts, like idler http://www.EBRacing.com/shop/product49.html and front sprocket P/N http://www.EBRacing.com/shop/product46.html and the front chain rubhttp://www.EBRacing.com/shop/product61.html(a little trim required for the ULY fit and a hell of alot cheaper than a new swing arm). I get the rear sprockets and chains(120 links then remove links to fit the sprocket ratio you chose)from Vortex.

So far I have a 520 set up(Erik Buell Racing size) and 530 when I know I'm headed for the dirt. I have the luxury of having 2 sets of wheels also. I'll post a ratio spread sheet after work today. I have a sheet for a 12 primary and for the 9 primary. Plug in the sprocket ratio you want to run and it calculates the final drive ratio and speeds at set RPM's.

Rotor - thanks for the info. I don't know that I've ever seen one on a Uly - are these on the same side as the current belt drive? Not interested in spending $1800 on a swing arm set (just yet anyway).

I'm talking about sprocket and chain install only. It run me around $200 for the setup. it could be more it all depends on the chain you want to use.

Rotorhead: Are you running your chain setup in combo with a XB9 primary? Is there a reason that one wouldn't want to keep the XB12 primary... does it limit gearing choices to do so?
