Just got a great deal on a new '08 XT and am having a blast riding it, but had a quick question on muffler rust.

Does the muffler rust soley based on exterior exposure or does it rust from the "inside-out", by not burning off the condensation after starting? Will be probably painting it soon (plenty of wet weather come October), but interested in maybe Line-Xing or Rhino Lining it if is a predominately exterior based rust issue...

Paul- so far we haven't seen any issues with them rusting from the inside out.

Not sure bed liner would tolerate the temps involved. Somebody did measure and post the max temp though. IIRC, it was within the limits for standard powder coating, so that's one possibility. Others have had their mufflers coated by Jet Hot and that seems to work well. Another possibility would be to have it hot dip galvanized (IF you can do that without hosing up the valve).

Most sport bikes now have exhaust systems made from entirely titanium, or stainless and titanium.
I don't think that Buell making the muffler out of stainless steel as an OEM part is asking too much.

And while I am on the subject:
While I appreciate HD wanting to take a stand over NOT running excessively loud exhaust systems, and subsequently stopping the sale of HD (and Buell) aftermarket exhaust systems -- where is the logic of stopping the sale of the quietest aftermarket muffler (Buell race can), so that the only alternative are the louder cans such as Drummer and Special Ops ?
While I don't have a problem with someone else wanting one of those brand mufflers, I personally would like to get a muffler that has more sound, but not too much.

Such as the Buell race can.

Florida_lime- Basically they made the decision to stop selling anything that isn't EPA legal, and anything louder than the OEM can is evidently not EPA legal.

A lot of us have said the same thing, that we'd like an aftermarket muffler with just a little more exhaust sound. IIRC there's still a "quiet Drummer" thread in his forum in the sponsor's section. I think Kevin's so busy building standard Drummers (especially now that he's got one for the 1125R) that he doesn't have time to develop one.

Another rusty muffler - gotta love it. Mine rusted out in less six months at under 5000 miles.

There are many out there who put the Ulysses in the category of man-toy / weekend hotrod and when something goes wrong like the muffler rusting, they man-up like the like the good, old fashioned, American do-it-yourselfer and spray the thing down with BBQ paint - a process they will have to repeat at least twice a year until the thing rusts through. Well, I for one see things a bit differently when paying over 11K for a “modern” motorcycle.

There is no bike among Buell’s competitors that will be built with such an oversight. The Japanese, Italian, German, and British lines have been using stainless or Ti for years – on models at a much lower price point than the Uly. Now, perhaps the other XB models, for the most part, only see fair weather, weekend riding and haven’t had any issues with Muffler rust, but the ULY is not just a hooligan bile for the long-legged. It is an adventure/sport/touring bike. It is marketed as a bike that can do long hauls on a variety of road conditions, and you would assume, in a variety of weather conditions. If it’s going to compete in this market segment, mufflers that rust out at the slightest exposure to road sludge and wheel bearings that are prone to failure after minimal exposure to water are unacceptable faults in design and materials that I hope the motor company is aware of and is making plans to correct.

Performance, handling, and the “visceral” pleasure of a motorcycle are all well and good and not unimportant, but for a bile at this price and in this market segment, there are broader concerns of quality, fit, and finish that are of equal importance if it hopes to survive.

Buell is not Harley, after all.

I had mine replaced (not quite yet actually) under warranty.

They gave me the new muffler and I had it ceramic coated here locally for $100. Now I just have to set an apt. with my dealer to get the old rusty thing replaced with the new ceramic coated one.

For $100, seems like an easy fix to me.

Mine was replaced under warranty as well. Unfortunately, the cost to ship it to JetHot and have it coated was a bit pricey. I decided to give the new muffler a chance. If it rusts out before the warranty's expired, it will get coated.

In the literally multiple hundreds of pipes I've been inside there is ALWAYS rust/corrosion inside. However, in my opinion, it has absolutely nothing to do with the exterior rusting. Heating/cooling cycles and the moisture produced by the engine burning fuel create the rust inside. The inside has always been structurally sound in my opinion. The factory coating could be better for sure. I use Dupli-Color High Temp Ceramic Black DH1602. Used to be you could get it anywhere. Now I can only find it online. Great paint. Lasts a long time.

Thanks for all the replies - - I pulled a "Brain Fart" w/o considering the muffler temps... Realize the BBQ / Engine / Header paint would have to be used if I do it myself; just been satisfied with Line-X, Herculiner, etc., with other projects and didn't think it through before posting.

Ceramic coating for $100 sounds like the solution...

POR 15 puts out a product for HIGH heat and it STOPS rust.
