Changed my oil today only to discover my front muffler strap was broken. I'll have it replaced under warranty, but I'd be interested to know if this is common.

The muffler still seems to be rigidly attached, even without the front strap.

thoughts?

Where did it break?

Are you the only wrench on it? Or, could someone have put a metal jack pad under the strap to pick it up sometime, dinging (weakening) the strap?

Aside from that, only thing I can think of is, it was overtightened and the heat/cool cycle stressed it enough to break. Or, it was too loose when installed, allowing the muffler to shift slightly on the front 'foot', flexing/breaking the strap.

Mine broke somewhere between Florida and Connecticut and Wisconsin this past summer. I have no idea how far I had ridden when it broke, but I rode another 1,000 miles or so after I knew it was broken. I had about 10,000 miles on the bike when it broke, and had never messed with the muffler before that.

Mine recently broke at the trunnion end, first the spot welds then one of the ends that the trunnion pulls against. It seems part of the bridge is missing too:

Broken Front Clamp

Since my Uly's my daily transportation I couldn't wait for the local dealers to order me one (of course not in stock) so I hit a local big rig parts house and bought a Clampco #94120-0631 which works great. It was sold to me as 5.5" per the invoice but I think that's wrong, according to Clampco's site and our muffler's diameter through the mount (19.75" or so) it should be a 6.5" clamp. The part number on my clamp doesn't match anything on their site so go figure... I don't think the one I bought is 6.5" though.

Only drawback is the t-bolt is longer than a stock part, which actually really helps installation of the new clamp. I can cut the excess if I want if it ever bugs me enough.

My broken stock clamp was my second and less than 6 months old, I had installed it when I pulled my Drummer off. The original clamp even with repeat r&r and a massive curb-scrape on it held fast. The second one had been r&r'd by a dealer's tech when he replaced my fuel pump on warranty. I'm convinced he overtightened it and I failed to check his work in that department...

Gotta love those HD mechanics...

Over torquing the strap will dent the muffler.

Don't ask me how I know....
